Hapy Drives Again

It has been a long 18+ months without having a member of our family kicking around with us. But, Hapy is one injection-pump re-seal away from daily-driver status. Today, I'll go through the last little things. Again, my regrets for not taking many pictures. I have been away from fixing and blogging so I have fallen out of the habit of snapping a picture while I'm doing the doing. Also, I got hit by whatever flu thing that's been going around and was flat-backin bed-ridden for the last 3 weeks.

I touched on this at the end of my last post. I had to add an extra small spacer at the end of the Bowden tube as well as on the very end adjuster. To be fair, I really didn't need the one on the adjuster, but I would would not have much adjustment thread left if I hadn't. I ordered a replacement clutch cable and when it arrives, I will keep it under the rock-n-roll bed until I get to replacing it. I expect I will replace that cable relatively soon, but I want some fun drives before I take him off the road again, even to do something that I could do (and have done) on the roadside.
 
The standard adjustment advice is to shift the tension on the cable as felt by your foot on the pedal such that there is no engagement until the pedal has moved a good inch down towards the floor. This prevents premature wear on the clutch and/or throwout bearing. You don't want the throwout bearing riding on the clutch spindles all the time. That's noisy and introduces premature wear. What I did not recall from prior clownings on the cable was that the arm protruding from the transaxle would have so much play in it before the throw-out bearing touched the pressure plate at all. I recall it practically resting on the pressure plate, but my memory is not reliable. Anyway, I felt that the arm needed to press against the spring a little bit to get the adjustment correct. As I think on it now, that spring being engaged is what holds the clutch pedal all the way up so it's right. It just felt foreign. Honestly, it has been so long since I worked on Hapy, lots of this work has felt unusual.

The tail lights were acting really strange prior to my first intended test drive after getting the clutch sorted. I start assessing the lights rather simply: run the hazards first. Since no other systems are involved, the blinkers ought to all light up together and turn off together. The left (driver) side was lighting up opposite from the others. When I added in simple running lights (still no key in ignition), the tail lights were a light show of blinking. I had initially thought that I did something funny with the reverse switch, but that is a simple dumb switch that allows 12V through when the transaxle is in reverse. So, I ruled that out. I concluded that the ground for the light fixture was poor, weak or virtually non-existent, causing the 12V to seek a ground though alternative paths of other not-illuminated lights, causing them to light up.
 
Getting into the Cavity 
The left (driver) side tail light is hidden behind a panel I added to offer colder air to the engine (See VW Bus Cold Air Intake). I had forgotten how much of the ugly TDI wiring was also hidden back there when I removed the panel. Anyway, first, I disconnected the cold air pipe at the last rubber coupling before the turn into the hidden cavity under the spare tire well. Then, I removed the 4 nuts holding the pipe flashing, and removed the air filter "assembly". While this was out of the bus, I thoroughly cleaned the air filter and shop-vac'd the cavity. With the air filter out of the way, I removed most of the screws holding the panel in place with a slotted screwdriver and bent the panel out of the way to access the tail light assembly.

Immediately after sticking my head and a small flashlight into the space, I spotted a ground that had fallen off the grounding tab on the rear next to the light assembly. I popped that back onto the ground tab and tested the lights. There was no noticeable impact, but those grounds were probably used by something, so some other issue just got resolved.

I decided to add a ground directly from the metal back-plate of the tail light assembly to the unused grounding tab next to the one I had just resolved. I added what I call a "chair" tab splitter (because it looks kinda like a chair), that turns one tab into 2, to the grounding tab on the rear of the tail light. I re-attached the existing ground to one side of the "chair" and added a short brown wire to the other side, connecting it to the unused tab on the rear body. I then retested, and the crazy light show was over, and the left tail lights were much brighter. So much so, that I decided to add a ground the right side tail light, in hopes of balancing the lights.
 
The right (passenger) side is much easier to access on Hapy, but probably harder for anyone without a cold air intake cavity thing because the battery makes things tight. Unlike the left side, I disconnected the light fixture from the bus and hung it out the rear while I worked. I basically did the same thing as I did on the left/driver side: chair splitter, used an unused nearby grounding tab. Once reassembled, the left side did not see as significant an improvement, but I think the original grounding wire is shared between the lights so the right side was already getting benefit from what I did on the left side before I started messing with it, I just hadn't noticed during the left-side test.
 
Test Drive
At this point, I felt that I was safe enough to travel on a shared street. So, I backed out of the shop, down the lane-way and out to the street. He easily went into 1st gear and away we went. I did not have the little UltraGauge plugged in, choosing instead to use my senses to vibe the test loop. Hapy ran great. Power on demand at my foot, easily shifting from gear to gear, and getting into 4th but only barely before dropping back down. He still popped out of second when I quick-decelerated, but it was not as immediate and on a light decelerate he stayed in gear. So, there's some improvement there; I did not expect any. The exhaust was much quieter; I think some of my "wow this bus is loud" that drove to all the sound containment may have been at least in part from the broken exhaust-to-muffler joint. Facepalm.
 
The drive was not without its issues, tho. While the cooling fan and intercooler fans both came on by the manual switch, the intercooler fan was louder than I remembered. This could in part be because I couldn't hear it over the exhaust. Also, the noise of the turbo through the right cooling "ear" (behind the rear-most right side window) was unexpectedly loud. Again, this could have been masked by the louder exhaust and isn't really a bad thing. In a way, it's kinda cool and I can't hear it from inside the bus. Its only when walking around it did I hear any of these things and none of these are deal-breakers or send-him-to-the-shop things. I did notice that the dual-gauge I installed during the CoViD lockdown was acting funny (See Oil Temperature and Pressure). The pressure rose to the top and never came down and the temperature basically sat just off the bottom. I figured either the wires fell off on one end or the sender went bad.

Having the UltraGauge is great, but I really prefer just using the simple dual oil gauge. I can see if the temp is getting too high without a digital readout changing every few seconds. In fact, I have a VDO coolant temp gauge in my stuff somewhere that I have thought about adding into the dashpod and then I really wouldn't need the UltraGauge anymore. Anyway, solving the dual-gauge was fairly straightforward, starting with the engine-end. I figured that I did lots of moving things around, so simply disconnecting and re-connecting those wires to the sender would remove that variable. One quick peek, and clearly that was the problem: one of the M4 knurled nuts had shaken it's way loose and completely fell off. I ordered a set of 5 (the smallest set I could find not on amazon, and it still cost, like $15US). When I installed, I put some blue locktite on there so these don't shake off either. I was very grateful to not have to open the dash.
 
Diesel Leak Persists

Two years ago, when Hapy first started having hard-start issues, it was a fuel leak coming from his injection pump. Back then, there was literally fuel flying all over the engine bay. I spent time getting the top-end of the pump sealed, and that resolved the flying fuel and most of the hard-to-start issues, but it was during those months that I ground down the ring gear, putting us on the last 18 month trajectory. Also, I continued to lose prime in the pump, but without visible leaks. Now, I can see the pump dripping on the ground. So, the seal between the body and the head appears to be the problem, and its getting worse. I ordered a replacement deluxe kit from DieselGeek. Rather than do that seal myself, I have asked our old friend Justin (OldPoopie) to do it for a couple of reasons. First, he does these all the time, but more importantly, he has the computer bits to really get the timing spot-on. I expect that once the pump has been re-sealed and the timing set, Hapy will be a monster.
 
Well, that's it for today. Justin is super busy, so it will be a month or so before he can get hands on Hapy. In the meantime, I will be shifting focus onto doors for the shop, we have some house projects to chase and maybe I will be getting my hands on Oliver, the 1978 MGB. It feels like nice weather is not too far away, and taking the MG on a picnic run with Boo would be awfully sweet. Thanks, as always, for following along-

Hapy Test Flights

After a fall/winter/spring of making modifications to Hapy, we took him for a test spin. Today's post covers that, the discoveries made and resolved and then another test drive.

The Changes
First, off, let's recap some of the changes since we last drove Hapy. Recall, that last run was a drive to Cornelius after resolving the stammer by cleaning up the vacuum lines and appliances. That was our last drive (except for the decibel tests) in those loaned-by-GratefulEd seats. We now have Sprinter seats. The old flooring was removed, CLD, jute insulation and MLV was laid in it's place. Of course, we have sound deadener all over and the stereo is operational (it was before, it's just better). On the mechanical side, the engine has a "cold" air intake now and there is a rear sway bar for handling. It is a different feel. More different, I think, is my familiarity with driving him. I have been driving GoRo (the Audi A4) and ToyoTruck, which are much more modern. So, my frame of reference is a little off and the Sprinter seats sit much higher, so I have to lean over to reach the stick now, especially when pulling away from a stop sign. I find myself hunched, and twisted to look left for oncoming traffic. Regardless, I think it will take a few drives to re-acclimate to driving the old bus. Looks like there will be more bus driving ahead. Sweet. One thing worth noting, I think: again, for the entire drive (albeit a short one), we didn't have the stereo on. Funny how much effort I put in and how little it gets used on the road. There is just something about riding in the bus that lends itself to no radio, and carrying on a conversation instead.

The Drive
On to the drive! Hapy started right up like he had been driven the day before. The throttle is super responsive, and the engine drove like a champ. He still doesn't like 2nd gear, but I haven't done anything to address that (it might be my install of the Scat short-throw shifter). The overall low-end drone is MUCH quieter, but some rattles remain, especially the screens in the jealous windows. I probably have them installed incorrectly (this video shows correct). Hapy still stops well, and he takes corners WAY better. There was almost no sway around street corners; of course, we did not drive very far nor very fast. We simply drove to a nearby park, played with the dog and returned home by way of the local c-store for some ice cream on a stick. The combo oil pressure / temp gauge still works great, and we did not throw any codes. While we didn't get above 35mph, the sound inside the bus never grew so loud that we couldn't talk at a conversational level. We could not hear the hum of the tires at all, and we really did not notice the sound of the engine. We could hear it, sure, but it was not as ever-present as it used to be. Recall, I used to describe the noise while driving the bus like sitting in an old metal shed next to a running a diesel generator, in a wind-storm. It is definitely not like that around town. I will execute a full decibel test lap to test the noise at highway speeds, but first, there are some things to fix.

The Issues
First, the exterior lights continue to produce phantoms. The brake pedal causes a bunch of the exterior lights (like the front running lights?) to light up, but not both brake lights. Also, the turn signal doesn't work when the brake pedal is pressed. No pedal and no running lights on... and the blinkers work. I remembered that I had the exact same experience when I took Hapy on that decibel test drive (buried in the Hapy Noises - Part 2 post). So, nothing I did over the winter caused it, but nothing fixed it either.

Probably equally important, the fan switch no longer triggered the fans to fire up. After we returned home, I found that one of my wiring bits had become disconnected. While repairing, I noticed how hot the wires would get during testing, and decided that I had gone too thin a gauge in some areas. So, I replaced the merged fan ground wires with individual 14ga grounds, and improved the supply-side to 14ga as well. The fans now both work, and the wires are air temperature.

The speedometer didn't work. I must have disconnected the speedo to get into the dash at some point over the winter that I don't remember and failed to reconnect it. This took no brainpower, just lots of patience opening up the dashboard, and trying not to upset any of the wiring back there.

We dropped into that awful 1200RPM limp mode right before we shoved off, but it only happened that one time. Believing I had fixed that before, this was especially frustrating. I must have bumped the wiring connection at the pedal while installing the jute and MLV. I checked those connections (pressing the joint-points firmly between my fingers), but nothing felt off. After multiple drives since, Hapy has not dropped into that 1200RPM limp mode again. 

Last, Hapy had not yet received his annual Spring cleaning (after-photo is at the top). So, he had a blanket of pollen on his pop top, moss on his window seals / windshield wipers, dull looking paint and dirty windows. The spring wash is the biggest of the year, taking a couple of hours, but it is so worth it.

Exterior Lighting Diagnosing
I have tried so many times to figure this out, and so many ways, but I had not been successful. I won't list them, but between resistance and voltage testing everywhere, running test wires the length of the bus, and replacing things, I thought I had tried everything. This weird brake light thing had been a recurring phantom for years, practically since I first did the engine swap. One of the frequent causes for the issue to return after being gone for a while was a remove/install of the battery. This always seemed strange. Sure, the battery is part of the electrical system, but why would it re-conjure an electrical ghost? It occurred to me this time around that the old 20-pin diagnosis plug is back by the battery. Perhaps my incomplete removal of that plug and related wires is a contributing factor?

Unable to determine this through my prior methods, I did something completely different. I removed the tail light assemblies from the bus, letting them loosely hang in the body holes. I took a different 12V auto battery, and ran a test wire from its ground post to the body ground point next to the main on-board battery. Using a fused wire, I touched various light circuits to see which ones worked as expected and which did not. All of this time, I had believed the issue was in the passenger tail-light: it is the light fixture closest to the battery, so I thought I was bumping something while installing the battery. Nope. The tail-light circuits would fire the correct lights. When I ran the same test on the passenger light fixture, lights were batty like I described above.

I checked the wiring diagram related to the driver tail light, and noticed that there was a tie-in between it and the battery location: the old test plug circuit. The yellow circled 9, 10 and 12 which tie into the driver tail light all correspond to the pin numbers in the plug. I knew that the running light was the one that was lighting up in-error, so I figured that red wire was the compromised one. I cut it off at the tail light, and the phantom behavior ended. Both brake lights illuminate when I step on the brake pedal, and all the running lights light up correctly (and only when I turn on the lights, not when I step on the brake).
 
I ultimately cut off all of the wires going into that old diagnosis plug at the plug, and cut the diagnosis wire from the passenger-side rear turn signal. I will probably have to go back into the driver side and cut off the remaining diagnosis wires to make sure I have really exorcised the electrical demons.

Victory Lap
With the brake lights working, the speedo showing speed, the fans firing and the body looking clean, Hapy and I were ready for a test. I figured that I had numbers for the test lap around the neighborhood from last Fall (documented here), so combining a test lap with a decibel collection made sense. Other than all of the changes I made for sound containment, there were no only other variables. Well... I took one lap, but it started just pouring rain, so I took another one. After that one, I realized that I did not know which "filter" to use on the reader because I didn't document that. I know I made a choice last time, though. Still, I think the test was valid enough for my not-terribly-scientific method. This time, I just used the default "A" filter. I did one last lap, but discovered at the end that I had failed to start the dB recording. Sigh...

Fall 2021 (pre-sound absorb) test:
Sitting at idle (900 RPM): 60dB
Around town (less than 40mph): 65dB +/- 5dB. 75dB peak
On the byways (above 40 but under 55): 65dB +/- 10dB

Spring 2022 (post-sound absorb) test:
Sitting at idle (900 RPM): between 55db and 60dB
Around town (less than 40mph):  60dB - 65dB. 70dB peak during highest-rev
On the byways (above 40 but under 55): 65dB - 70dB

Looking at those numbers, I am not impressed, nor do I expect you to be. That was a LOT of work for not much gain. I hit my original goal of dropping the overall sound and the peaks by 5dB, but after the initial drive-about experience, I was expecting more. Again, I need to remind myself that 5dB is actually a large span. Consider, 60dB is normal conversation and 70dB is a running vacuum cleaner. That is a huge difference for an increment of 10. Also, consider that in the link I used for sound level references, it includes "passenger car" at 70dB. So, if my drive around the smaller test loop only peaked (and even then only twice) at 70dB, then Hapy is quieter than a typical passenger car inside. Okay, maybe I'm feeling a little better about it. One last thing to consider.... if I used a different filter last time, then the numbers collected last time should have been much higher, or my efforts were a complete waste of time and money. Since the perceived noise is so much better, I am inclined to believe that I used filter A last time too, since that is the default. Here's an interesting link about filters.
 
At this point, Hapy is ready for summer, and it really could not have happened any later. While I intend to circle back on parts of this project, I do not expect to have to take Hapy off the road to do so. Yes, the furnace needs a re-do, the fridge cabinet is still in pieces, neither the headliner nor the carpet is in... he is still ready for camping. So, for the next few months, we are going to enjoy that, and I will be returning my attention to Zed. Last Summer ended with Zed still in primer. I would like to end this Summer with him painted, and ready for interior work over the Fall/Winter/Spring.

You're Never Actually Ready for Paint

It's sort of like when you tell yourself that "maybe we'll take that trip next year". Or "maybe we'll do that bathroom re-model after the taxes are paid". "Maybe I'll go back to school after the kids are gone." Yeah. It's like that. What is? When you say "we're almost ready for paint". No, you're not; we have been saying "we're almost ready for paint" about this 1979 280ZX for almost 3 years. Today's post pulls the Zed out of storage and back into the workplace. First, let's remember some of the history of this thing.

We bought it 3 years ago (come August) from a couple of guys who were turning it into a drift car. They made many dubious decisions like removing the center console, the little rear partition where the stereo speakers go, the sunroof (tack-welded and duct-taped on a piece of tin to fill the hole), the carpet, etc in the interest of dropping weight. They hacked up the ignition and wiring so the fuel pump, ignition and radiator fans are all controlled by switches. Of course, the switches don't match and they were installed kinda hinky, but they work. They did start with a great shell, though they painted a big purple V on the hood that just had to go. There is very little rust. In fact, there's hardly any anywhere on this thing. They did fold the driver door and fender, though. And, they did a top-end rebuild, so the valves still need to be re-gapped.

We bought a second 280ZX from a guy outside Seattle and had it towed home. This one was rusting apart, but it had a very clean grey interior, the center console and some other goodies, like original alloy rims. Our plan was simple: remove the interior, rims and other bits... then pitch the donor. The keeper would get a decent paint job (probably one that we'd do and learn how along the way), and then we would re-add all of the pieces. A replacement driver door was found during a separate trip T and C took into northwestern Washington. Unfortunately the yard was closing by the time they got there so they couldn't grab the matching fender. Oh, I almost forgot: this was my son's project. So, I was available labor, bur the decisions were his. The body parts were removed and hand-stripped either with chemicals or a grinder by C. Somewhere along the way, he either lost interest or became overwhelmed and the Zed was parked.

After shimmying along side the Zed, parked in the prime spot in the garage, for the next 2 years, I decided I needed to take more of a lead role. So, Boo and I pushed Zed back into the driveway. We are going to do everything we can to keep the Zed from returning to the garage in less than 1 piece. Zed hasn't been meaningfully looked at in months, so I spent a few minutes just getting re-familiarized with it. The fenders looks decent. The driver side has some small dents from where the fold near the driver door was hammered out. The passenger side looks straight. Both have a little rust along their bottom edges. The tailgate is solid, with some rust along the top edge. The hood is in great shape, showing no rust. A replacement driver door was originally a copper color, the outside skin had been stripped like the rest of the body panels, but the inside and edges were still copper. Overall, it felt like we could be fairly close to paint.

And yet, we're not. Over an exceptionally rainy weekend, I tucked into the 2 doors. I laid out cardboard, and starting with the passenger door, removed the glass, window controller and door latch mechanisms. Then, I re-sanded the outside with 100 grit and then 150 grit to get the skin smooth enough to an initial coat of primer, or filler if needed. The passenger door had a glaring imperfection at the door handle that I needed to bang out. Not having decent body tools, I made do with what I could pull together. In the end, I was left with a divot about an inch across (25mm) and about 1/4" deep. Because of where it is located, I can't get a good push angle from the inside. Anyway, I'll body fill that divot in stages so the filler dries correctly. I found some additional little pits that I can fill while I have the Bondo mixed.

The replacement driver door was in better shape, but it had a small horizontal outward fold about 6 inches from the bottom near the rear edge (front is front) that I couldn't see nor feel until I has the skin nice and smooth. That will be harder to get flat. I worked it with a rubber mallet, and that actually fixed most of it. There is, of course, more to be done before the doors are ready. These cars are so rare, the door rubber isn't available anymore. So, I am carefully removing the originals for reuse after paint. Once removed, the rest of the silver (passenger door) and copper (driver door) that would be visible after the door cards are returned will be sanded. Then, I'll do the body filler. Only then can I tape them for paint. Of course, the fenders (look at the driver fender in the original CL posting for an idea of the worst of it), the tail gate and the hood need similar attention... as does the remaining shell. So... it's gonna be a while before we're actually laying paint.

Ready is a State of Mind
In some ways, maybe this is like considering having a child: you're never actually ready for that either. Ultimately, you have the kid when you don't think you're ready, but maybe you actually kinda were; you were just scared. I think the same will be true of the paint prep. I painted houses for years, and if you are methodical and meticulous, you eventually get to the end. In both cases, it's about trusting yourself, and accepting that you're never ready and it's never perfect. At least not for your first few paint jobs... or your first few kids.

I can tell you that this effort will be consuming the next several weeks, and I have stopped all work on Hapy to make room to get this thing moving forward. I probably won't post much. But, then again, I have said that before and always managed to post anyway, so who knows? Regardless, thanks as always for following along.

Side-Marker Lights

This is my first post since CoVid-19 completely took over the international conversation with cancelled professional leagues, concert tours and pretty much every other social outing. Boo hit the grocery for our usual restock and what she saw was out of a zombie apocalypse movie: partially filled carts strewn all over the place, shelves stripped to nothing in some areas (toilet paper?) and virtually untouched in others (fresh produce). And, of course, tons of people, having lost all sense of public-face calm, filling their carts with strange things like cases of Gatorade. People are weird when they're scared, or maybe they don't usually cook at home. Either way, the world is very odd today.

My employer has directed all of us to stay home and work remotely thru 3-April, so I expect I will be getting cabin fever stir-crazy quite soon. Since today is St. Patrick's Day, may we all have a little touch of the Irish luck and see this pandemic pass quickly. Anyway, where was I? Oh yeah. Side Marker Lights.

Side Markers - Original
When I first got Hapy, the side lights didn't work. I didn't think much of it since they were cracked and had nasty looking moss growing inside them anyway. Later, I removed them when I thought I was going to paint him. I got as far as priming him. I figure when I finally do get to painting him, I don't want to wrestle with the side markers. I figured I could do that now.

On the early bay-window bus, there is a single side marker light, located rear-ward of the rear tire, fairly low on the body. Each one is wired into the respective tail light for juice courtesy of the wiring loom. Or at least that's how they're supposed to be set up. Once I got into it, I discovered why my side markers didn't work: the wiring was gone. Just cut away. Oh well. No judging. I have done some things on this bus that will scratch some heads, but this left me with a puzzle.

Without wiring, I decided that I would tap into the tail light, so I spliced off of both the housing ground and the running-light signal. This was fairly straight-forward with some female dis-connectors and some 16ga wire. Mounting the light was far more interesting. The old set up was falling apart when I took it off, and it was so long ago, I don't have a clear picture of how it was on there. If memory serves, the outer lens was held on with long screws run through the bulb-holder and into the side of the bus. When I tried to align the new holder, with the correct snap-in plastic buttons, there were no holes in the bus to pop them through. They had been filled with bondo prior to my getting Hapy. Sweet. I chose to drill holes where the holes should have been and then attach the holder with a pair of short screws through those holes. That mostly worked, and once the bulb was set I was able to successfully test that the wiring was good (see picture),

While pushing and shoving on the wiring harness near the driver side (looking for the side marker wires), I managed to cause a failure in the driver-side running light. I looked at the wiring diagram, and it looks like that bulb has it's own fuse and circuit from the fuse box. Since the fuse box only has, like, 12 fuses, I thought this was super weird. I was not going to run a new wire from the fuse box and this was not going to be the watershed moment where I decide to replace the whole harness (which, if you remember, I got when the ignition fried, and cannot return). Instead, I did a classic DPO move. I changed the wiring for the passenger-side side marker into a 2-wire splice, running a long wire along the original harness over the engine hatch to the driver-side tail light. At this point, I made a second 2-wire splice, sending one into the running light in the tail light housing and one to the side-marker.

Unlike the passenger side, the driver side had all of the correct holes. Unfortunately, this install showed that the replacement parts do not have a "pop-in" plastic nub that is long enough to actually snap the housing into place. Since the nubs are easily removed, I simply pushed a bolt through the housing and the side of the bus and threaded on a washer and nut from inside the engine compartment. I popped in a bulb, tested and then shifted to the lens. The lens set on easily enough, though they do not ship with screws/bolts so you're on your own for those. Once all assembled, I re-confirmed the running lights work all-around (again, see picture).

I intend to continue doing these low-risk things until I am ready to tackle 2 big projects on Hapy: (1) re-wiring the front-to-rear using a cable and (2) implementing a defroster. Both of those will be big, and I'd like some dry weather before I start them. But first, we finally got K'Lack (our TDI wagon) back from the transmission shop. Recall that K'Lack was suffering a form of morning sickness, being unwilling to shift out of first on cold mornings. I thought it was from old activators inside the transmission, so we took it back to the rebuilder to swap them out. That wasn't it. After 2 months of trying to figure out the mystery, they discovered that the rebuild kit they were sent for the rebuild a year ago was for a 01P not a 01M transmission. After trying everything else, they pulled the transmission, rebuilt it again and compared the servos to the ones they removed and learned that they are different sizes, but barely noticeably. Anyway, with K'Lack back in service, I can pull Oliver (the MGB) off the road and fit him with a catalytic converter before he is due for Oregon DEQ in May.

Remember how at the end of the TDI retrospectives (here) I said that there would be a gap in postings for a while as my projects got spun back up? Well, I think that's finally going to happen now that K'Lack is back. With 2 operational cars, K'Lack and Flash, I can comfortably take Oliver and Hapy out of service. So, the project fun is about to begin, but that means that the blog silence is as well.

Electrical. How (not) fun

I know its been a few weeks. Like so many folks, time disappears around Thanksgiving and it doesn't really re-appear until after New Years Eve. I've been in that time warp, but I have been thinking bus-y thoughts.

I've spent a few hours in front of televised football, Bentley wiring diagram in hand, trying to figure out the electrical system. I have this very odd electrical behavior I'm trying to chase down.  It all started again when I put the replacement battery in. I shook something loose, and now, when the running light is on, I can't shut off the engine with the key. Turn the key back to run, shut off the lights and then turn the key? Shuts off. The last time this happened, I removed the ground wire for the rear light from the tab and re-attached it. Problem went away. This time? No such luck. The brake warning system light is also illuminated when the running lights are on, so I figured it had something to do with the rear bulb again. I've removed and replaced the bulb, but no luck. The symptom persists. This brings me to my football, Bentley and head-scratching.

Wiring Mess
In looking at the Bentley, the wiring diagram for the brake warning light is pretty simple, but it connects to a few things I wouldn't have expected, like the generator warning system. I concluded that the brake warning light would be on all the time if it wasn't semi-controlled by the generator, so after some thought, that makes sense. Still, I don't have that generator hooked up, so maybe one end of that wire got itself grounded or something. Knowing the holiday break was coming, I concluded that it was finally time, after 10 years of ownership, to pull the face off the dashboard and clean up the wiring. It's actually very easy, like so many things, to take the dashboard apart. 4 Phillips-head screws (2 on each end) hold it on. Before you start removing them, though, detach the speedometer cable. On the old bus, its a right-hand thread-in type. Vanagons have a different set up.

My bus doesn't have the little plastic tips on the "climate" control levers anymore, so I didn't have to remove those. If you have these little tips, be careful; they break easily. Once the screws are out, the face lifts off. Tilt it towards you, so the top slips under the steering wheel. You can do quite a bit of wiring without having to remove the steering wheel, but first, marvel at the dusty, dirty electrical mess behind that dash. Wow.

Enter Winter Break
My employer likes to shut the offices down for the last 2 weeks of the calendar year. They have concluded that many folks take that time off anyway, so why heat a building that only has a handful of people in it? Makes sense. So, I'm lining up work for the break. I'm starting with the wiring. I've spent a few hours figuring out which wires I don't need anymore because of my different engine. I still haven't figured out the weird short in the tail light, and now I have new electrical demons to chase (see picture). The wiring behind the dash is long overdue for some love, and the fuse-box hasn't been attached to the bus frame since I bought it. Yikes. Add in the tail light, and I've got a bit of work ahead.

Plus, I've been wanting a windshield washer, and I haven't had one since I bought the bus. RAtwell lightly describes a way of installing a more modern washer (from the air-pressure model of the bus), but he has a '79. The washer valve is completely different in a '79, so this becomes a greater engineering challenge. Bring it!

Last, I found some headliner material for cheap. The ceiling of the bus is Baltic Birch that was painted white, and looks awful. I thought the foam/felt could absorb a little ambient noise and make the interior a little nicer looking. We'll see if I have the time.

Peanut Butter (no Jelly) Time

No, I won't post that dancing banana video from a few years back, but I will reflect on a valuable use for peanut butter that I didn't expect.

When driving along, the air directly behind the vehicle creates a vacuum.  Car designers have worked all kinds of miracles in that area over the years, but with the old loaf-of-bread shaped VW bus, the vacuum is quite significant.  I've heard of water-cooled transplant failures caused because the builder put a radiator where the engine hatch is.  The vacuum made the radiator useless, unless the builder had the fans suck air in from behind, sort of leveraging the vacuum.  Even then, those installs look pretty atrocious and would pull all kinds of crap into the radiator fins, but I digress.  The vacuum grabs up water, road grime, dripping oil... and splats it on the rear bumper, engine hatch and rear hatch.  Over time, it gets pretty grimy.

In my bus' case, it was worse.  I mentioned the transaxle gear oil leak in previous posts.  That was bad.  On top of that, for a few years I was running the original tail lights and the old housings failed.  I was broke, so I held the tail lights on with duct tape.  Yes, the bus looked horribly ghetto.  I scored a pair of new (but not China-crap) housings from the BusDepot when they were on sale a few years ago, and replaced them.  I did not, however, clean up the old duct tape sticky residue left behind by the tape.

While cleaning out the garage, Boo came out from playing in the garden and started asking about the nasty back end of the bus.  We realized that once the newly painted bumper is put on, it will look even worse.  She ducked inside, and I went back to the garage.  A couple minutes later, she had returned with a fist of paper towels and a teaspoon of peanut butter.  "Hungry?" I asked.  "No, haven't you ever done this before?" she replied, and then proceeded to put a dab of peanut butter on the nasty duct tape.  "uh... what... are.. you..," was as far as I got as a response before I saw one of the 4 tacky squares which had been left behind by the duct tape had disappeared.  In a few minutes, all 4 of the big black marks were gone.  I was converted.  I left the garage in its not-yet-organized state and grabbed some peanut butter.  I polished the whole rear end with that magical stuff.  It acted like a cleanser-wax, cleaning the oil and grime while leaving a shine (presumably from the oils in the peanut butter).  Of course, there are probably lots of little peanut bits in there which would trash an otherwise nice paint job.  For original paint, complete with rust, patina and grease-finger prints, it is magic.

For kicks, I peanut oiled all of the little rust spots I had.  The petina-style rust didn't seem very affected.  Rather than a dull spot, it shined like the paint, but otherwise, it was about the same.  The rust which was a little deeper into the steel, though, did react differently.  The rust closest to the paint was unaffected, but as I moved more than a couple MM away from the paint edge, the rust turned silver.  Trippy.  I'll re-check those spots in a couple of days to see if that lasted or was just because the peanut butter picked up some of the body color and it simply attached to the rust a little bit.  Regardless, the experimenting was fun.

Like so may other times, I didn't take many pictures beforehand, but I do have one here of the back after it was cleaned.  Wow.  And there's a shine to it now.  Yes, the paint is still atrocious, but that's part of the ongoing work-in-progress.  The journey is the destination.

Of course, it rained all night the next night.  It will be interesting to see how long a peanut oil wax job will last in a NorthWest autumn (read: nearly constant rain or mist in the air).  Today, it really looks great.

Engine Drop Thoughts

Over Labor Day weekend 2012, I dropped and re-installed the TDI engine so I could swap transaxles.  I had bought a newly rebuilt one from AA Transaxle in Seattle (See Transaxle Transition).  This Labor Day weekend (2014), I dropped the engine again to remove that transaxle so I could replace the input shaft seal.  In both cases, I leveraged the notes I made in 2011 when I removed and re-installed the fuel tank (see Engine Extraction).

In preparation for the drop, I re-read the notes and realized that I didn't explicitly state whether the bus had to be put on stands for the engine drop.  So, I thought I'd try it this time with the bus on the ground.  It can be done.  Once the engine is down, unless you're going to work on it right there, you still need to lift the bus to get the engine or transaxle out.  Admittedly, you only need to jack-up the passenger side so the transaxle can slide out, but still, its worth noting.  To get the engine out, it is a big hairy deal.

I am seriously considering changing the rear-end to have a removable valence like the early bay and the split-window buses.  Consider, I have a thick steel bar running across the rear from frame-to-frame, holding the engine.  This is creating increased stiffness at the rear, which (reportedly) was the motivation to eliminate the removable valence.  My thinking is that if I can remove the valence, I could lower and remove the engine/transaxle as one unit without having to lift the bus 3+ feet into the air or parking over a ditch (yes, I did that to install it the first time).

The transaxle is still on the ground in my garage, and the engine is still on the ground (on the ATV jack) under the bus.  I have pulled together all the bits and parts I need to fix the leak and re-install, and I hope to start some of that before the weekend.  For my own future reference, here are a couple fruitful notes on parts:

The pilot bearing for the KEP flywheel (all 200mm clutch adaptions): '99-'03 VW (Jetta, Golf, Beetle) 1.8 Turbo bearing
The stud / mounting bolts from the transaxle to the adapter are 3/8", standard (not fine) right-hand threaded.
The Circlip which holds the input shaft tight to the reverse gear is part number 004 311 317.

Fun Family Functions

We all have family functions.  For lots of families, these are not exactly fun.  There are expectations and history that create stress.  We're pretty lucky.  My brothers, sisters, in-laws and parents all get along, for the most part.  In my last post, I mentioned the road trip to Nye Beach, but failed to mention that my younger brother and sister (as well as their families) and my parents were meeting us there.  I'll touch on some of the family fun today and wrap it up with home-garage stuff.

Who's Who
My sister, M, moved to Austin a few years back.  She and her husband, S, have since bought and sold a house, bought and performed construction on a second, had a couple of kids, etc.  They are very much Texans.  I hadn't seen their daughter (I) for a couple of years and had never met their 2-year-old (K3).  K3 is a pistol.  OMG, he is such a joy.  We played soccer, and laughed.  What a sweetie.

My brother, R, has been living in the greater Portland area since the late 90's, met and married a local (KG) and has a girl (A) and boy (N) of his own.  They are both very articulate for their ages, and can engage conversationally with adults with little difficulty.  A and I are great friends who Skype when they're apart.  Unfortunately, we're apart more than we'd all care for.  N and K3 became buddies too, though, playing toys together.  So, with that backdrop, we add 3 beach-side condo's and Newport's offerings.

Unlike the Oregon inland, once you cross the Coast Range, the temperature remains much closer to the 40*F-60*F range.  In Winter, while we're looking at snow temperatures, the coast rarely gets that cold (though the wind is brutal).  In Summer, we may be sweating 80*+ days while the coast is a mild 65*.  The 5 days we were in Newport were incredible weather-wise.  High's in the mid 70's and overnight lows in the 50's.

As the title suggests, we saw whales.  There's a pod of about 40 grey whales who live year round in the waters just off the coast between Newport and Lincoln City.  On 3 successive nights (July 2nd, 3rd and 4th) from the condo balcony we saw whales spouting at high tide.  The first night was particularly spectacular with multiple spouts blowing simultaneously and at least 5 different whale-back sightings over the course of about 30 minutes.  KG had been coming to this spot for over 30 years and had never seen whales.  Upon hearing this, we were all the more appreciative of the sight we'd witnessed.  Of course, we were so awe-struck, none of us thought to take a picture.  Drat!

Below the balconies, was a beach of duned sand.  Apparently this was somewhat rare too, for the beach was usually flat.  Back from the highest tide's edge, the sand had been shifted by wind into what looked like a series of trenches with steep sides, but only a couple of feet tall.  These created effective, but sandy, wind blocks that we and others used for building beach fires.  With all of the boy energy being fed into air-soft guns, Boo and I expected them to use the trenches and play guns.  Surprisingly, they didn't.  They used the trenches as starting points for elaborate sand castles.  So, with garden shovels instead of toy guns in hand, all of the boys (K, K2, K3, T, C, and N) set to building things.  The bigger boys also discovered a steep bank of sand that stood over 30 feet high a little further north.  They would one by one jump from the top and do their best ski/board imitation down the bank.  Apparently, K2 was hitting 360's by the time they stopped for good.

We spent a day at the Hatfield Marine Science Center too.  We all highly recommend it.  It is officially free (though donations strongly encouraged), and about 1/3 of the space is dedicated to interactive exhibits.  The remaining contains tanks of sea-life and presentations on waves, oceanography, climate change impacts, etc.  I hadn't been to the science center since NOAA moved in next door.  NOAA's influence can definitely be felt now, and its a good thing.  All of that research now has a available-to-the-public outlet at the Science Center.

Devil's Lake
In my last post, I mentioned the Devil's Lake day-trip.  Devil's Lake is a small lake (3 square miles) and seemed to be for boating than beach/swim access.  R & KG found a city park that had a boat launch, but more importantly a lake-beach and a huge playground to play in/on.  The younger kids had a blast.  It was fun, but it was after K and K2 had left.  This made T and C sad, and less active.  We truly have become a completely blended family when we don't feel complete because some of the boys aren't there.  I had heard that this was a family maturity state, but I hadn't seen it coming.  The boys are back together again after a week apart, and it really is a homecoming.

After coffee Sunday morning, I wanted to find the oil leak and solve the persistent tail-light issue.  Starting with the tail light, I discovered that when I installed the battery I must have bumped the tail light assembly.  This bump flattened one of the dimples in the brake/running light dual-filament bulb.  So, the bulb wouldn't sit in the holder correctly, causing a short across the positive contacts of the bulb.  By swapping out the bulb, the problem went away.

The oil leak still escapes me.  I cleaned the underside of the bus engine with brake cleaner.  It seems like the oil is coming from the turbo-side of the engine, maybe from the low-pressure oil return?  Since the oil level isn't meaningfully dropping, I'm not convinced its the problem.  Next, I checked the oil level in the transaxle.  On the transaxle, "full" means the fluid level is just under the fill hole.  I opened the fill hole while the rear of bus was up on ramps and none dribbled out.  No bueno.  I shot in about 1/3 of a bottle before it started dribbling.  I think we have our oil source.  The trick is figuring out where it's coming out.  I don't see a source on the outside, and the clutch doesn't seem affected, so if it's coming out from the output shaft end, we haven't noticed it yet.  Curious.  I may need to drop the engine and separate the tranny and engine to be absolutely sure.  Since everything is running fine now, though, it will wait until camping season ends.  Of course, that's how adventures begin.

Feeling Recharged

Maybe its the change in seasons, but suddenly, my volume of posts has dropped off.  Sorry volks.

Is that Allergies or a Cold?
I spent the last 2-plus weeks fighting off a cold.  It seemed to have the upper hand for a while there, but a prescription for Sudafed and lots of rest has me almost completely mended.  Yes, that's right a "prescription for Sudafed.  Apparently, Oregon's version of the DEA doesn't trust us with it.  Then again, the State doesn't trust us to pump our own gas either.  Anyway, the cold plus allergies and another job shift (still @ the same place, just more work added to my plate) has had me at a desk instead of in my garage.  I'm over 85% now and I was still able to make a little headway on the bus.

Now, THAT's 12 Volts
After trickle charging the battery for the last year or so just so it could have a charge most of the time, I finally shook free $180 for a good battery last Friday.  I'm continuing to use the stock battery location, even though the TDI batteries are so much larger.  With the fuel filter and cables running around the right side of the engine bay, getting the old battery out and the new one in was quite the game of Tetris.  Still, after about 15 minutes of huffing and puffing, the new battery was in, cables nutted down and I was ready to test fire.  Switching to the run position, I could hear the typical "snap" sound of the relay's getting energized.  I turned the key to start and the engine roared to life almost instantly.  Hazah!

I gave the old battery to Les Schwab as a core deposit and they noticed that I'd had the wrong battery all along.  Nice job, Batteries Plus!  Guess I won't be going there again.

The last time I swapped out batteries (I seem to have failed to document): something is shorting across the exterior light circuit so when I turn off the key, the engine keeps running.  Yikes.  I didn't notice this when I test fired in the garage on Friday, but I couldn't kill the engine with the key in the parking lot at work this morning.  I killed it by putting it in gear, but then I saw that the headlights were still on.  I vaguely remember this happening because I did something with the tail light wires when I shook the battery into place.  I'll root around and post what the fix was.  When I test fired in the garage, I didn't turn on the lights.  That's weird, but if I remember right, this was not a big deal last time.

UPDATE (2014-06-26): the root cause is either a bad ground or a wiring funkiness in the right rear tail light.  The brake alarm light illuminates sporadically while driving with the headlights on.  I removed and messed around with the dual-filament brake/running light bulb, but I haven't yet fully fixed the issue.  More to come..

The bus starts and runs great now, with the new battery.  I swear, somehow its actually quieter and the gears are easier to find.  I'm sure I've lost weight and look more attractive now too.  Great stuff getting the right battery for your vehicle.  That's it for today.
