NewOld Floored

It has been an unusual start of the year and as such I have not been posting much. Today's post is a quick update of the swirling chaos with NewOldHouse.

As we started to approach a return to getting the kitchen done, Boo and I realized that if the floors are not level then any cabinet install will be crooked. Then, when we get around to getting the house leveled, the cabinets would not be anymore. So, we had a foundation company come out. They added 2 beams and a bunch of house jacks to get the main house and the 1960's addition leveled. Prior to their work, I had to completely clean the crawlspace as they would not enter a space that had a suggestion of asbestos or rodent. To remedy, I added a 30-foot (10 meter) hose on old PigPen (shopvac). I set the PigPen outside and crawled around under the house for literally 3 hours vacuuming the entire vapor barrier and collecting other debris into a thick plastic garbage bag. The foundation guys were here for 2 days, and now the house is level. A couple of doors which didn't ever close right now close properly and when I sit on an office chair in one of the back bedrooms I no longer unintentionally drift across the floor.

Add Laundry
The prior owners had their laundry machines in the garage. When we moved in, we brought a set of stacked machines and set them next to the large concrete sink just outside the kitchen where the prior owners had theirs. This worked fine, but with where the sink was located relative to the garage door, placing machines near the sink effectively prevented the garage from storing a car. So, we removed the sink and built a small platform (in-process picture below, right) just outside the kitchen-to-garage door. With the machines on the platform, the full width of the garage door is available, so we can one day park a car out there. We hooked the machines back up to the original sink fixtures, routing the waste into a temporary waste-stack. We haven't decided how we are going to finish this space. We will probably frame in walls around the area where the machines are, complete with a ceiling, so they are at least visibly separated from the garage. Around while this was getting built, the garage door was fixed so it opens and closes again.

We knew the kitchen install was coming, so we went searching for a plumber. The plumbing trade, like so many, are significantly stressed by the current labor environment. I suppose, a couple generations of convincing every high-school student that they need to go to college and not explore trades has not helped, but finding a plumber or electrician who can start the work reasonably soon is virtually impossible. It is reasonable to expect at least 2 months delay. When we contracted our plumber, we indicated that we were 100% flexible and they could send someone over as a schedule-filler even if our project had to be left part-done for weeks. Having this kind of flexibility proved to be a real winner: a plumber arrived the following day, mid-morning, having to leave a job where they weren't ready. 2 days later, our kitchen and attached laundry were rough-plumbed in, and the laundry machines were again operational.

NewOld Floor
Before we moved into this old farmhouse, we had the floors in most of the house redone. The kitchen was still in a semi-demo state, so that area was left alone. Once the demo was completed, and the furnace moved, the floors in the front half of the house could be addressed. Since we now lived here, we needed to further compress our living. So, for about 2 weeks (there was an ice storm in the middle that delayed the flooring work) we used a 10' by 10' space for living, dining and cooking... and the space also held our piano and refrigerator. Needless to say, it was some cramped living, like you couldn't turn around it was so tight. Seriously, you could walk in, but then had to back out.

The flooring guys were pretty magical. They sourced 2-1/4" rolled red-oak flooring matching what was already in place and then feathered it into the existing floor. They repaired in the hole where the furnace used to be, and added a clean crawlspace-access where I had cut the big hole to send the furnace. They spent 2 full days getting the floor installed, filled, stained and clear-coated. The finished floor looks like it was always that way.

Before the flooring guys could start, Boo and I needed an escape route. Their work was going to cover the front half of the house and our only egresses would be blocked. We had intended to add a back door eventually, but needing a means of getting in and out of the house moved it to the front of the list. For a hot minute we thought about climbing in and out of a bedroom window. Once the ice storm hit, we were grateful we did not go that route. We added a basic large-windowed (double paned) door that allows a considerable amount of light into a part of the house that had been rather dark. Outside the door, we added 3 steps down to an odd sidewalk that runs along the back of the house. Eventually, we will add a permeable patio back there, but for now, it's where Zed and Oliver are parked (on top of tarps and patio blocks, covered with fairly high-end car covers). The picture on the right, here, shows the after affect; there used to be a built-in bookcase where that door now sits.

All of this activity has been consuming most of our energy. Around these larger items, we had insulation blown into the attic space and I have had to make a few adjustments to the heat distribution as the power of the fan has blown off a connection or 2. I also moved the thermostat so it passes up inside a wall and is attached in it's permanent location opposite the front door. 

Next, the kitchen install work starts with some wall insulation, drywall, and electrical followed by cabinet installs and some appliances. At this rate, we could be making meals in the new space by Easter.

Tear This Old Kitchen Down

If I had my way. Yeah, if I had my way. If I had my way, I would tear this old kitchen down. Boo and I have been singing that little tune (a take on Samson and Delilah) since we bought this old farmhouse last August. Well, we took a huge leap forward. So, today's post covers it, starting with where it all began.

How We Found It
"One day while Sampson was walking along, looked down on the ground, saw an old jawbone". In many ways, the NewOldHouse kitchen was a skeleton when we purchased the house. The guy we bought the house from had started the demo when Boo worked out the purchase arrangement. The doors and drawers were gone, the stove and fridge were gone and some of the uppers had been smashed. Oh, and it was filthy. It was the most disgusting kitchen I had ever seen.

Before I picked up the sledgehammer, Boo removed the remaining garbage that could be seen and then rough-cleaned the floors, walls and ceiling. By rough-cleaned I mean with a floor mop she would wash until the water turned gray and then repeat until she was so sore she couldn't anymore. That got rid of most of it to the point where we could go in there and not feel like we were in a bacteria-laden petri dish. Regardless, we continued to wear rubber gloves and dust masks.

I started with the garbage disposal, simply disconnecting the sewer line, the electrical and then from the bottom of the sink. The disposal looked hardly used, so thinking we will probably re-use it, I stashed it in the garage. Next, Boo and I removed the dishwasher. I was surprised by how little in terms of fasteners are used to hold a dishwasher in place: 2 screws along the front, holding the leading edge to the underside of the counter. Once we started pulling it out, however, we encountered more garbage. We threw our respirators back on and completed the yank into the middle of the kitchen floor. The insulation around the dishwasher smelled like human urine and there was more rat evidence behind it. So yuck. The dishwasher went into the to-the-dump heap, and the garbage went into the weekly street bin.

Feeling fully grossed, I shifted to the upper cabinets. We lacked a power driver that could remove the 3" long mounting screws driven into the studs. So, my method was a little more smashy: crush the cabinets with a sledge until they fell off the wall in pieces. Then, I would chisel around the screws in the rear wall until the real panel fell off. I removed the screws by loosening them with a framing hammer and then hand turning them out. Unfortunately, this gave me tennis elbow in my left arm that 5 months later I am still recovering from and I still didn't get all the screws out of the walls. Still, the uppers came out, went to the landfill pile and then on to the landfill about a month ago.

Once the old house was fully vacated and repairs completed, we were ready to refocus on the kitchen at NewOldHouse. Since both Boo and I are suffering from tennis elbow, we splurged on a DeWalt power driver for removing the screws, and I tried it out on the screws remaining from round 1. Then, we teamed up on removing the iron sink into the garage (will probably reuse with a new fixture) and then removing the counter tops. The counter tops were glue-board with a thin Formica veneer that were attached to the base cabinets with construction adhesive, so they removed once I convinced them to... with the long-handled sledgehammer. It surprised us both how much smell this glue-board stuff retains. Clearly, once the rats get in, there is no escaping the smell they create without considerable effort.

The power driver made the removal of the base cabinets much easier than the uppers were: remove the screws and then pry the cabinets apart with a wrecking bar - the base cabinets had construction adhesive between them. Boo and I removed them from the wall and then out to the landfill pile one at a time. Of course, just like we had a discovery under the dishwasher, we had guh-nasty discoveries under the cabinets along that wall (see picture on the right). Again, once the gross was discovered, respirators went on and the mess was cleaned up.

With the cabinets gone, we swept the floor, washed up and grabbed a late-afternoon sandwich. Boo noticed that the linoleum that had been under the cabinets was curling up along the wall. So, with safety equipment back in-place, she started pulling up the linoleum flooring, but her arms (tennis elbow) stopped her after a few minutes. Curious about what lay beneath, we lifted some of the plywood underneath to reveal the original wood flooring. We had been concerned that perhaps there was old tiling (and possible asbestos), but were delighted with original, but damaged, wood floor. So, with a 1-meter wrecking bar, I set to lifting the plywood and linoleum together. As the wood split into pieces Boo collected the debris out to the landfill pile. In a couple of hours, the linoleum and plywood were gone. We swept up and called it "good enough" for the day. Many nails remain stuck into the old flooring, so we will be pulling nails before we can wet-mop the gross-dust on the floor. Between then and now, Boo intends to run our "for nasty things" vacuum on the floor to lift out as much of the dust as she can. For now, we have laid down old carpet on top of the floor so we don't track that dust into the main living space.

We were fortunate to have a dry relatively-warm weekend day to do this work. We had the windows open, the music playing and got more of the job completed than I think either of us expected. We are thrilled to see that the original floors are there. From this last picture, you can see that the flooring under the sink had probably become damaged as the flooring was replaced with what look like old cabinet doors and drawer faces. Since this will again reside under cabinets, it would not be necessary to finish that area with hardwood. I expect we will replace the hack-job with real water/rot resistant sub-flooring instead. Tuukka was our Safety Agent, making sure we stopped frequently for water and petting breaks. At the point of this picture, he was telling us the workday was over, and now it was time for his dinner. We agreed.

For that, I was sweating like it was summer and breathing hard. I cannot wait to get the nails out and see what this flooring looks like after a good mop. Knowing that we will be expanding the doorway into the main living space, we may find that the flooring needs some replacement, but we'll deal with that if/when it happens.

Shed Floored

I took a break from all the interior stuff on NewOldHouse and got after the shed floor this past week. Today's brief post covers that.
Mid-Afternoon Update: my father's memorial is this Saturday (21-January) and the longer obituary was finally posted by the funeral home (here) this morning.

I've mentioned that the NewOldHouse came with a pair of chicken shacks. The one closer to the house was marked for storing tools and car parts until we can build a shop. The other one has been marked for gardening stuff, but it is in far worse shape. The garden shed has been left siting while I prep the tool shed for use. When I shot the interior of the house, I shot in the interior of the shed. While I was preparing for paint and afterwards I realized just how bad the front-most section of flooring was. I figured I could cut out the bad section and jam in some new wood.... I could replace the whole floor... or I could do both. I went with both.

Parts
We had to go to Home Depot for some other home repair stuff, so I got 3 pieces of treated 15/32" plywood (4 foot by 8 foot). These ran for about $60 each. I had the lumber guy trim off 7 inches off the long end, bringing it to 89". This is the distance between the base plates for the side exterior walls. Front-to-back, I needed to shave 7 inches too, but the lumber guy would not cut a couple inches off each board and I failed to get one shortened. So, with 3 pieces of 48" by 89" plywood, and the 48" by 7" cut-off bits we prepared for the floor work by setting the sheets inside the shed on an especially wet and windy winter afternoon.

There was an actual hole in the floor close to the door, so with a framing hammer I got whacking around the hole until I couldn't easily knock off dead floor. Then, I measured off 13.5" from the door and then 47.5" across to create a neat hole to patch. I cut the hole with a hand saw and then cleared 1/2" of the rotten wood under the baseplate. I still had to cut a small section out of the section of new material that was against the door, but the bits fit. To support them from below, I pulled a 2x4 from the scrap pile and set it into the hole, centered under what would be the thin gap between the patch boards. I attached it from above, with 1.5" long screws into the base plate and then into the solid flooring at the doorway. I had to section that 2x4 first so it would fit the hole and I used the cut-off along the inner edge to create a lip to set the inner patch board upon. Once solidly attached, I screwed the patch pieces in.

With the hole patched, I marked and drilled the hole for the off-door floor latch and then shifted to installing the full sheets. First, I swept the floor of the shed. I picked the one that looked nicest and set it closest to the doorway. With more 1.5" screws, I set the new material into place, held it down with my knee and set screws through. I measured off 16" spaces and continued until the first sheet was down. I repeated this process for the middle sheet, again, picking the next-nicest sheet. The last sheet needed to be trimmed 7", down to 41". I did this again with a handsaw. I would have used a powersaw at this point, but I lacked clamps, and did not want to mess it up. Once the panel was shortened, I marked where the center 2x4 in the rear wall was by setting the panel in place and drawing with a pencil. I marked the depth and then cut the rectangle out again with that handsaw. The panel fit pretty perfectly, and after another round with the power drill and 1.5" screws, there is a new floor in the toolshed.

Start to finish, this took me, maybe 6 hours, and a great deal of that was because I used the handsaw, and it was not terribly good. Still, I am very glad it is done and feel comfortable starting to move car parts and my rolling tool cabinets in there.

Fare Well, Nemo

Brief post today.

Nemo Departs
This past Spring/Summer, I thought I had sold Nemo (1997 Audi A4 Quattro) to our friend Garry. After repairing the driver rear bearing and replacing the axle with it, the power steering blew a hose and he lost interest. So, it came back. Truth be told, Nemo never left the driveway; Garry did the repair here. I figured I would do what was needed to get Nemo through smog and then figure out what to do. So, I repaired his exhaust, replaced the catalytic converter, downpipe and O2 sensor. I was ready to take him to Oregon DEQ when  the NewOldHouse purchase happened and so Nemo just kind of sat. Fast forward a few weeks and I get a text from Garry, now living in Idaho. His friend expressed interest. So, I shot some pictures and video with my phone and sent them on. 2 days later, he is here, with a friend, a truck and a tow-dolly. They crawled around on Nemo for a while, took him for a drive.... paid me cash and drove away with him. Just like that, the herd is thinned my one.

Mom Moves
With my Dad's rather sudden decline and then final departure early this month, my Mom lost the person who had eyes on her 24/7. Her health has been an issue for some time, so having her living alone in a somewhat basic assisted-living facility was no longer safe for her or the facility. So, she is moving to a stepped-care facility 4 blocks from here. That move is today (29-Nov). Since her space is significantly reducing, we will move her and her most treasured belongings to the new place. Everything else is moving here, so it can be gone through with heat and beverages and comfortable seating.

NewOldHouse Update
Since my CoViD battle ended, I have returned in earnest to the restoration of the NewOldHouse. When the flooring guys were here last Summer, they removed all of the 1/4-round. As they removed it, they clumped it by room and taped the clumps together. Unfortunately, some of that careful work was undone, and some of the 1/4-round went to the dump. What remains is semi-documented. I have been puzzling-out which pieces go where, re-marking them and then shooting them with BIN primer. Once dry, I set the pieces where they will be re-attached to the baseboard. Prior to priming, they get the nails removed and then a good cleaning. I have a small pile of un-matched pieces and a larger pile of not-yet-attempted pieces. I will be continuing this game next weekend.

Other than playing with 1/4-round, I resolved the canopy catastrophe, consolidating 2 damaged canopies into one viable one. You can see things are back to "normal" in the picture on the right, with the "Jerry" canopy restored. If you look closely, you can see stacks of 1/4-round under the canopy on the left (Phil). I have also cleaned, rust-converted and painted the heat vents. We decided that the original vents could be salvaged, and if they were painted a color that roughly matched the floor, they would sort of disappear into the wood floor. For the most part, this turned out to be correct, though I don't have a good picture to share.

The bathroom progress was temporarily halted by the discovery of the sub-floor damage. Boo crawled back under the house to see how extensive it was.. and it is really quite contained. There are 3 1x4 (sub-floor) boards that rest between the top of the beams and the wood floor which need to be replaced. But even then, the section that needs replacing is only between 2 beams, and the beams themselves are in great condition, showing no damage from the leak.

As part of the preparation for a bunch of mom's stuff appearing here, I tore down the living room stereo equipment and moved it out of the way. While this isn't terribly interesting stuff, it does further prove that life is either Tetris or Monopoly, and today it's Tetris.

With each passing day spent at NewOldHouse, it feels more and more ready for occupancy. Sure, we don't have a functioning bathroom yet, nor will we have a functioning kitchen for some time. Still, we believe that we will be moving into NewOldHouse by the end of January. I guess that's it for today. I know there isn't much car content these days; that is also true of my life, and I feel it. The sooner the house is ready, the sooner I will be back wrenching on Hapy. Floors and Door

Today, I am continuing the ongoing efforts on the NewOld house, that farmhouse around the way that Boo bought. Similar to the Creepy Crawl Space, we hired for skill for the floors. So, this post is really just before and after shots. We also replaced the front door. Something that relatively insignificant didn't really warrant it's own post, so I tacked it onto the end of this one.

I regret that I do not have pictures of the floor before we got the house. We saw them and they were scary. Once the place was fully vacated, we could see what we were up against. There were historic pet stains. There was water damage. There were sticky spots, discoloration, kitty litter dust and general filth throughout. So, while Boo was cleaning the kitchen and bathroom for the second time (the first was while I was power-washing the outside), I took a first run at mopping the floors. I found that I was able to rinse the mop two or three times before the water was gray and needing changing. So, I started nearest the water source to shorten my trips. I spent a few hours doing this, and never really got the water to stay mostly clear for more than a few rounds with the mop.

Once the overall mopping appeared to be becoming fruitless, Boo switched to focusing on the worst spots first. This improved the spaces, but, again, there was a lot of floor, and simply getting them cleaner was not going to make them good enough. We needed them to be sanded and clear-coated. This is not a skill I have, nor is it one I want to learn on a floor I intend to see every day. So, we hired the guy who did the floors in the house we're currently in.

Thomas and his crew arrived on a Monday. By the middle of the afternoon, all of the quarter round was removed, the plastic was up to seal off the kitchen and half of the floors had already been sanded. It really makes sense to pay for others' expertise on some things, and, in my opinion, this is one of them. They hit the main floors with an upright belt sander, and did the tighter areas by hand. Once sanded, they vacuumed the entire floor and them applied a thin veneer of putty to fill the imperfections and fill the seams between the boards. The next day, the putty was dry, so they hit the floor with a sander again, vacuumed again and then applied a stain. Why a stain? Well, even after sanding there were some stains that just would not come out. Some of the animal waste and water stains were too deep. By using a uniform darker stain, those inconsistencies disappeared. Our current house is very dark in the winter, so we were really hoping to not have dark floors, but the alternative would be an inconsistent "distressed" look which might look interesting, but may not appeal long term.

After letting the stain sit for 2 days, they returned to apply the high gloss clear coat. This is applied with what looks like a long, thin, flat mop. The resulting coating stands up to animal claws, dragged furniture, etc.. all within reason, and has a brilliant shine to it. Boo and I were not thrilled with a darker stain, bit the high gloss may help offset the darkness.

Close the Front Door
When we acquired the house, it was apparent that someone busted the deadbolt on the original / existing front door. The door frame was damaged to the point where a good shove with your shoulder would open the locked door. The existing door was effectively a "contractor grade" door intended to be the door during construction that is later replaced with a fancy door. Back when I painted houses, the reason for this was obvious: we sub-contractors banged into everything, especially if it was nice. It's not like we looked for that stuff, it was just always right in the way.. like the front door. So, one of the last things done before handing the house over to the owners is to hang the fancy front door. Unless they didn't buy one, in which case the construction door remained. Such is the case here. 

Anyway, We hit the Habitat for Humanity rebuilding center and bought a replacement pre-hung used solid wood front door for $65US. It is not perfect in that it does not close perfectly, but it will keep the bad guys out when locked, and it hangs level so it will not swing open or shut without someone moving it. The upper leading corner (the end with the handle, not the hinge) and lower leading corner do not sit all the way into the frame, so we will need some thin foam in the door jam to keep the wind out. Or we may need to fiddle with the middle section so that sits deeper in the frame to help seal the edges. Regardless, it is a much nicer looking door and it locks.

New Year, New Tools

Over the course of the last 6 months or so, we've picked up some new skills and a couple new bigger shop tools to power them. Today's post goes over some.

About a year ago, Boo wanted to power-wash our concrete. You read that right: she wanted to. She was not asking me to do it nor solve for it; she wanted to be the person doing the washing. She looked at renting one, and they run around $300 per day. On a whim, she looked at the Bi-Mart mailer, and they were selling them for, get this, $295. So, she went and got it, got a 2-gallon of gasoline and power washed the rear deck, the back patio, the front side walk and some of the driveway. She has since used it on the back patio again, and I'll be washing the siding when the weather warms back up. I've thought about how I could use this tool on the cars, but figured it would probably do more damage than anything. I've read about folks using a power washer to strip paint. I may experiment with that when I re-paint the bumpers on Hapy.

MIG

If you've been reading this blog, you know that over the Summer of 2017 (read: MGB - floor pans 1, 2, and 3), we played with a MIG. It all started when we discovered floor-rot in the MGB. To resolve, we borrowed a MIG from our good friend Travis. He is a welder by trade and has a few of them at his disposal. Truth-be-told, he'd rather have a TIG welder, but the MIG is so handy (or appropriate) for some jobs, that it will soon be back in his shop. We really had fun, and have used it on a few smaller things since the floors. While we don't expect to use it on the Z or again on the MGB, there's always a use for a welder. Once it goes back to Travis, I'll be adding it to my list of tools to add once i have space.

Soda Blaster
C wanted to get the paint off the Z. He started with a grinder. That's dirty, but dry. And loud. And slow. Then, he tried Airplane Paint Stripper. Still dirty, but wet. And nasty-stinky. But a little faster. We have watched videos and television shows on Velocity where the project car rolls in, gets taken apart and then "sent off to blasting". After the commercial, the car comes back completely stripped of paint and rust. Sometimes the body is in pretty good shape, but usually the blasting exposes all of the history: old dents which were "cave and paved", rust that ate through and interesting cheap body shop repairs. Seeing that magic, we figured we wanted to get some of that.

First, we looked at renting one. These run at $325US a day, and the only outfit around here is an hour across town. So, we could get up at 6:AM, pick it up at 7:AM, be home by 8:AM and then blast until 3:30 when we tear the machine down, pack it up and haul back over to the rental shop which closes promptly at 5:PM. Arriving after 5 means you pay an additional day. So for 7.5 hours, the rental runs at around $46.50 an hour, and that assumes you don't stop for lunch. AND, you need to buy your own soda (at $40US per 50# bag). Blasting an entire car would probably take 3 bags, so at this point, one fun day of soda blasting (plus 4 hours of combined travel time) is just under $450US.

When we bought the power washer, it was virtually the same thing as what we would have rented. Clearly, that was a good move. The soda blaster, however, is a little different. The fancy rental was almost 3 times what a Harbor Freight blaster cost ($135US), so we bought one, with a dead-man valve and some extra nozzles. And a 50# bag of large soda.

The nozzle on our blaster is really small, and while it does effectively remove paint or grime from metal, it is much slower than I expected. In doing research, I've learned that these are much slower than sand-blasting, and that's by design: the soda is much less harsh both on the environment and on the target material. We have decided that the soda blaster is probably best suited for sensitive areas where you can't get after the paint with a grinder. We may circle-back and try the power washer too, to see if we get better results in shorter time with that. One last concern is the need to properly treat the metal which was stripped by the soda. The soda changes the surface pH, which helps prevent rust, but also gets in the way of paint or primer adhering to it. There are a few different ways to solve for this, but first pressure wash the soda-blasted areas to get all of the residue off. Then, it is recommended to use something like HoldTight 102 to address the pH shift.

Capacity Reached
I've mentioned our limited space, and while it's a "first-world problem", it's still a problem. We are now leveraging a small garden shed for storing thing, like the power washer and the soda blaster. I think the acquisition of any new large tools will need to wait at least until we are down to one car in the garage. We may need to consider a larger shop somehow.

MGB - Test Start, Test Drive

Today's post covers the initial tests of all the changes that I did this past year on the little MGB. It's been quite a year. In August of 2016, I picked up a little British car to bust my knuckles on over the winter. I needed a break from the bus, and it looked like it was going to be a cosmetic fixer. As you've read along this past year, you learned as I did that there was much more to it than that. The brakes were squishy on the drive home, so I went to redo them only to lose the master cylinder in the process. I went to replace the brake master cylinder and had that scope explode into redoing the clutch master cylinder as well. We found rust-through in the floor under the nasty carpet. We found the front suspension bushings has been replaced with window insulation... or at least it looked like it. The coolant pump was failing. The fuel tank was leaking. So much to do and fix. Before I turned the key, though, I changed the oil and oil filter.

Hydraulics
We replaced both front disks, pads and hoses. In the rear, we replaced all of the brake parts: shoes, hardware, drums, wheel cylinders and the one hose. We replaced the brake master cylinder and polished the vacuum assist. Last, we replaced the fluid from end-to-end (kinda obvious with everything else getting redone). On the clutch, we replaced the master cylinder. Between the two master cylinders, we tore down, cleaned and painted the pedal box and pedals. The pedals got new rubber pads as well. Detailed postings 1, 2 and 3.

Body
We ripped out the passenger and driver floors. The rails were repaired, flattened and ground to bare metal. We measured, drilled and ground-to-metal for plug and seam welding the new floors and then had a party to weld them in. The seams were sealed with black seam-sealer and then we experimented with flex-seal to 100% fill the little gaps. Undercoating was applied. I didn't post on it, but in the rear of the little cabin, a prior owner (PO) had cut a big section out of the wall between the cabin and trunk. I repaired that big hole while leveraging the opening to install 2 6x9" Polk Audio speakers. The trunk lid was removed, cleaned, splits were welded and the underside painted. The trunk floor was cleaned, painted and sound deadener was added. The lid had new hinges installed, and the gap on the driver-side accounted for with washers so the trunk now seals all the way around. Detailed postings 12 and 3.

Fuel
The tank was removed and sent to a radiator shop for cleaning and lining. All new fasteners were used during install, and we replaced the hoses, hose clamps, and float / level-sender. Up front, new hoses were installed and a discovered-to-be-faulty upside-down safety switch was replaced with another filter. I will be restoring a safety switch later. We discovered this system leak during final system testing. Detailed posting here.

Cooling
One of the first things we learned about from British Auto Works was the failing coolant pump. This system was the last to get our attention, though. We pulled the pump and the radiator. The radiator was treated with a vinegar and distilled water solution to de-rust / de-scale as was the heater (though it was done in-place). The coolant overflow bottle was paint-stripped and polished and a new pump installed. All new hoses and mostly-new hose clamps were installed as was the thermostat and thermostat housing. Front Beam
Second in scope only to the floor replacement, I spent last winter rebuilding the front suspension and steering. The steering mechanism got a clean-up, new gaiters, oil and new tie-rod ends. The suspension was completely refreshed, including new poly-impregnated rubber bushings all around, lots of paint prep and painting, new lower control arms, new front shocks, new front wheel bearings and upgraded sway-bar bushings. It's practically an entirely new front end. Detailed postings about the steering here and here, the front beam 1, 2, 3 and 4. Let's not forget replacing the engine mounts. That was fun.

Testing
Along the way, everything was tested to some degree. The cooling system doesn't leak at rest. The suspension doesn't make noise no matter who is jumping up and down on the bumpers. We stomped on the floors from above and beneath. The clutch engages when the pedal is depressed... and the engine isn't running. The brakes stop the car from rolling when nudged in the garage. These little tests gave us confidence to keep going, and believe that the system was ready. Eventually, you have to put gas in the tank and turn the key.

The last thing you do before you test is hookup the battery. I verified that the battery still had 12V (I was shocked it didn't need a charge), and then connected the leads. The key had been turned to RUN to unlock the steering, so the fuel pump started up. Fuel fountained under the hood, so we tightened a few things, and ultimately removed a broken flip-over safety switch. Once solved, I hopped into the driver seat, put the car in neutral, pulled the hand brake and turned the key again. Fuel pump started up, so I waited a second. After confirming that the gas-fountain wasn't happening I turned the key to start. The engine fired up almost instantly. I revved the engine a few times, and looked for exhaust color. There really wasn't any exhaust, so early concerns about running rich may not have merit. No black smoke to indicate oil nor sweet white smoke to indicate coolant either.
Test Successful.

A Drive
Running the engine in my garage felt awesome, but to really test many of the systems, we need some straight road, and more gas.. and a seat for a passenger and some seat belts. With the new floor came new embedded nuts for the bolts for the seat. this made the seat install a 10 minute effort even as I helped C on his new ride. Add in the retractable seat belts I bought last fall and I'm ready for a street test. Once the rain stops. Oddly enough, during the overnight after the test start, the battery ran down to nearly 0. I must have left the key in the ACC or RUN position, causing systems to stay active all night. Jeez. Road test has to wait while I charge the battery. While waiting, I noticed the front driver running light wasn't working and fixed it with some DeOxit and some patience. I rooted around and found a couple of bolts which could hold the steering column plastic covers on and put that together. I found myself wiping down seats and fiddling with things waiting for the nice weather to arrive.

Finally, I had an opportunity. We had an unseasonably nice stretch during the week and the weekend following was absolutely stunning: upper 60's and clear skies. So, I moved the herd of cars around the driveway, and pushed the MG out of the garage. With a clear rear-view to match the clear sky, I jumped in, fired it up and backed down the driveway. It's loud, and after a little it's-cold sputtering, it settled down. I was able to move through the gears easily; the clutch responded very well. The brakes still had some spongy in them, but I sped off down the street anyway. I drove maybe a mile around the neighborhood, and then started noticing all of the systems that were not working: everything on the green circuit. I chose not to drive to the gas station and instead drove home.

Upon arrival, I discovered that the thermostat housing was leaking. I torqued it down with a plan to look for a leak there on my next test flight. No gas leaked from any fuel line, the brakes remained consistently spongy so I'll need to do another round of bleeding there. The exhaust is loud everywhere with pop-pop-pop noises on deceleration, telling me there's an exhaust leak. Maybe multiple. Let's not forget the green circuit isn't working. Ultimately, though I declare Test Successful.

It was awesome to get that little car going. The throttle response is great, the steering is tight, the suspension over bumps is mellow. I have a few things still to do before it's really road-ready, but none of it is scary. Except maybe getting a top. That may have to wait until I can pay someone else to do it.

MGB - floor pans (Part 3)


Continuing the effort of replacing the floor pans. In Part 1, I talked through decisions about parts and methods. In Part 2, we removed the old pans. Today, we focus on prepping the new pans and getting them welded in.

Remember that the original pans were spot-welded to the rails. This was done at the factory where very long spot-welder arms are available and things like the doors, dashboard, etc aren't yet installed, so there are fewer obstacles. Even with some crazy-long spot welder extension arms, you will not be able to avoid another solution for some of the mounting locations. Your options: seam weld from below or plug weld from above. At least on the right side, the wires, tubes and cable make a seam-weld from below option very difficult. Most do-at-home folks go the plug-weld route. The folks at British Auto Works in North Plains run seam welds around the outer edge from above, but plug weld the inner frame rails. If you're going to do this, they recommend running beads that are about an inch long and space them every couple of inches to prevent warping. It will hold at least as well, if not better, than plug welding the whole thing.

Fitment

The passenger floor fit like it was supposed to fit. It literally dropped right into place. It wouldn't shift too much side to side or front to back, but my hammer/chisel work bent some of the edge along the transmission tunnel, so I had to work the metal back into shape. Once the floor was stable (no wobble or weird clunks from my stepping on it), it was ready to go. The driver (left) side, however, did not fit right. The front right corner on the pan assumed the floor had a squared-off point to it, but my floor had a rounded edge. I had to bend the corner of the pan to test fit and then cut it off with my grinder for welding it in. It would not naturally sit flat either, so I had to be extra careful as I did my first few welds to get the floor to hold flat. You may experience a similar situation, even with the OEM pans. We know the aftermarket ones don't fit without cutting, so be advised.

What's a "Plug Weld"?
A plug weld is performed by drilling a hole through one material, setting that on top of a second piece of material and welding the two pieces together through the hole. In our case, we are making 1/4" holes in the new flooring. The weld is formed by setting the MIG wire into the center of the plug hole, pulling the trigger to start forming a puddle and then extending the puddle into the floor after the puddle has started to grab into the frame rail. Before we can weld, we need to poke holes in the floor, but where? I tried 2 methods. I'll explain them next.

Option 1 - Paint and Measure
Once the frame rails are clean, you just can't help yourself. You just have to drop the new floor on there and admire how nice it looks. It looks so pretty. Looking at the passenger-side pan sitting there, I wanted an easy way to spot the holes. I fiddled with the pan to make sure it was exactly where I wanted it and then set some tool boxes on top so it held still and firm on the rails. Then, I grabbed a can of white spray paint, slid underneath and spray-painted the edges of the frame rails where they met the underside of the new pan. When I lifted the pan off the rails, there were clear white lines showing where the frame rails were. I ran blue tape along those edges and marked drill holes every inch or so with a sharpie. The p-side prep picture on the right shows what the prepared pan looked like.

Option 2 - Use Old Flooring

When I removed the driver (left) side floor pan edges, I didn't crumple them up as I went. Instead, I would separate a section and then cut it free with tin-snips when the trim started getting in the way. Once all of them were free, I arranged them on the ground with the larger sections I had cut out earlier. With the puzzle so completed, I could see where the old spot welds were. So, I arranged the puzzle onto the bottom of the new pan, and shot spray-paint through the taped-on floor-pan edges. When I removed the old edges, I had dots showing me where to drill the plug-weld holes.

Regardless of which method you choose, drilling the plug holes is a two-step process. First you drill a pilot hole and then you drill out to 1/4". I suppose a step-bit would work so that would be only one drill effort. Similar to cutting out the spot welds, this is time consuming. I understand why British Auto Works (and probably most other shops) reduce costs by seam welding the outer edges. For that reason, I drilled plug welds into the floor to correspond to the inner frame rails, and only a few around the outer edge of the p-side pan. My paint-from-below method worked pretty well, though my alignment slipped a little bit and I had a few holes that didn't align with the rail.

On the driver (left) side, I chose to plug weld the whole thing, so that meant more drilling on that pan. The holes I produced with Option 2 were an exact match. They aligned on the rails perfectly. Unfortunately, the holes that cut all the way through the frame rail were now completely exposed as well. The drilling out of a single pan took me 2-3 hours and overall there really wasn't that much of a difference in time between the two sides, even though there were far fewer holes on the p-side. That doesn't math-out logically, but that's what happened. The all-in time at this point is over 14 hours and no pans are welded in yet.

Plug Welding
If the grinding was the best part of Part 2, then the welding was the best part of Part 3. I borrowed a 110V Lincoln MIG welder from my wife's sister's boyfriend, and bought a small 20# tank of "steel mix" gas for the project (cost me $100 for the tank plus gas-fill on craigslist). I've heard these small tanks have 6-8 hours of gas in them, so that should be enough for multiple pan replacement projects. Once I had the passenger side ready to weld, I hosted my wife's sister and her boyfriend for a welding party. The plan was simple: he shows us how to weld, and I keep a fresh beer in his hand. It worked out well for everyone. While he got the welder set up, he taught us with welding scraps from the old torn-out floor. This gave us opportunity to work on pieces that didn't matter, but were the right thickness and material. We ran the temp / voltage as high as it would go (D) and the feed set pretty fast too (just below 9). Because if the thickness of the rails, the high-voltage setting makes sense. For other work, like repairing the rear bulkhead the previous owner cut a big hole in, I'll need to bring the temp way down. Before we were done for the evening, the passenger pan was in, and 3 of us learned how to MIG weld, including my wife's sister. Very fun.

During the actual weld-in, we had setbacks, of course, like some burn-through of the pan when we novices tried to run a bead, or small fires from grease or paint catching fire from the welding. Not to worry, though, they were small enough to blow out. Still, the decision to weld on the driveway rather than the standard low-ceiling garage turned out to be a good idea. We tested a few of the welds just for curiosity sake by banging on them with a hammer and trying to separate the panel with pressure from below. No dice.

I've gone back and forth about grinding down the plug-weld humps. I know the floor is going to be covered with sound reducer, a carpet pad and then carpeting, so no one would ever really see them. At this point, though, I'm trying to get the car on the road before the weather turns, so maybe I'll grind the humps down under a canopy once the weather changes this fall. Or I may just leave them alone, and focus energy on value-adding efforts, which grinding down weld-humps in an area no one will ever see... frankly isn't.

That's it for today. My final steps are seam-sealing the floor edges, and getting some paint or undercoating on the steel pans. That work may not be interesting enough to warrant a post. MGB - floor pans (Part 2)

Today we continue the saga of replacing the floor pans in the MGB. In Part 1 (See MGB - floor pans Part 1), we identified the issue, and made decisions on parts and a method. Today, we get into removing the old pans.

Get Safe

This could be a euphemism for something else, but in this case, it is exactly what it says: safety first. You are going to be cutting and then welding steel. This throws lots of sparks. Your car runs on gasoline which is designed to explode when a vapor meets a spark. When you put these together, my best advice is to remove the fuel system entirely and then wait a couple of days to let the fumes leave the remaining lines. That's what I did, and I'll post on that later. Consider too, that the cutoff wheel throws dirt and dust everywhere so wear eye protection at least. I use a face shield, long sleeves, and denim pants to protest myself. And yes that gets hot in the summer when you're working in the sun on your driveway.

Clear Your Paths
Under the right (passenger in the US) side floor, there are small pipes and cables that you don't want to set your cutoff wheel into. These pipes and cables are held to the floor underside with nuts and brackets, and further held into place with some rubber bits. Remove the nuts and the brackets and pull the rubber bits out. Toss all of it into a ziplock and mark it as part of the right floor. You'll want them later. Let the cables and pipes hang as far out of the way as possible. Among these is the fuel feed line, the vapor line and the main power supply from the battery. All super important.

I had the brake and clutch pedals already removed from my efforts on the master cylinders (post on that coming). I chose to remove the accelerator pedal as well to improve my access. Since it is held on with a bolt and the cable is held on with a pin, this removal is very easy. Now that my floor has been removed, I couldn't imagine how much harder this would have been with them still in place. Mental picture: you're lying down on the door frame, hips-to-feet sprawled out through the driver-door, with your arms extended into the foot-well with a grinder spinning a cut-off wheel at 11,000 RPM. Getting the cuts right without accidentally catching the underside of the brake pedal sounds virtually impossible. I highly recommend removing the pedals, if you can.

Mark the Spot
Before you grab your grinder, you need to find the frame sections underneath. On the right (passenger) side, I followed instructions I found online, where I drilled holes at the corners of various support structures. I then connected those dots with blue painters tape and then drew on those lines with a sharpie so I had clear lines to follow. This did work, but for the left (driver in the US) side, I thought I could do it with fewer steps. The first step is the same: with one had under the car and the other resting on the top of the floor, tap with your bottom hand at the corners of the beams. Feel for the tapping with your top hand, and keep circling in on the spot by tapping until you know exactly where the spot is. Mark it with a sharpie. On the right side, I drilled a hole. On the left, I just marked it and moved on. I ultimately found that the drilling was unnecessary. There are 2 main under-floor rails, one runs from the transmission hump to the edge under the front seat mounts. The other runs from that cross rail between the legs to the front. In the US model, imagine a rail running straight at the brake pedal. These rails are about 2 inches wide, but there is only about 1/2" lip that it spot-welded to.

Measure Twice, Cut Once
This phrase has been made famous by arm-chair trades-persons dating back to the stone cutters in Egypt. Still, its a good practice. Double check your marked lines to make sure that you didn't draw a line through a section of frame. Also consider if your cut-path will send you through any of the cables or pipes you moved aside earlier. Cutting through a fuel line, even if it's empty, really sucks. Yes, I did and I'll explain how I fixed it later. Along the rear edge, there are two heavier sections in the corners that are not to be cut out. They create structural stability and should only be removed it they are not doing that job. My bar had a pretty rusty floor, but those sections were fine. Make sure your cut lines take these sections into account.

The Fun Part
The floor is cut out in 3 or 4 sections, separated by the frame rails. Cut the rear out first. The rear section comes out as one large, nearly square piece, and the steel cuts pretty quickly once you get started. With the rear cut and pulled out of the way, you can see the cable, etc on the right side. Next, I cut the outer of the two forward sections. Again, this allowed me to avoid the cables, etc on the right (passenger) side. Last, I cut the inner section, and it was all pretty clean except I nicked the fuel line for about an inch, leaving a nice gash in the metal fuel line. At this point, I was glad I'd pulled the fuel tank, and let the system sit for a week or so.

The Bit

With the main sections of the floor out of the way, it feels like you're really on your way. That's until you start to understand what comes next. The floor was attached to the rails at the factory with a big spot-welder, placing a weld every inch or so along both rails and around the outer edge. Those spot welds are what is holding that last inch of steel to the car. I have read where some folks (who are far more skilled with a grinder than I) were able to cut these sections off without any other tool. High praise to them. I am no way skilled enough for that, so I went the more labor-intensive route.

Hit Harbor Freight and buy at least 2 spot-weld cutting bits. They are small, fit in your drill, like a regular drill bit, but they are designed to cut spot welds. The shiny, silver point in the center of the bit is set into the center of the weld, and then you run the drill at a slow speed to cut the sheet metal around the weld. This allows the rest of the sheet metal to rise from the rail. Each bit is reverse-able, so as you burn out the teeth, you can pop it into a vice, loosen it with a 1/4" spanner, flip the bit and tighten. One bit lasts twice as long... which still isn't that long if you run your drill too fast.

So, now that you understand the weld-cutter, slap a grinding wheel or wire wheel onto your grinder and grind on the remaining bits of floor so you can find the spot welds. Between rust, paint and black-tar seam-sealer, you may have to grind a bit to find the spot welds. If you can't find them all or you don't want to grind to find them, there is an alternative; you just need to be willing to use a framing hammer and chisel.

The Not-So-Fun Part

With your spot weld cutter in your drill, and a framing hammer / chisel nearby, pick a spot to start. I went with the easiest to get to: the rear section. The spot welds are easier to find back here too. Pick a spot weld, cut it out (slowly on the drill!). If the metal didn't make a "ting" noise while cutting, it may not be completely free. Given time you'll get the hang of it where you're not cutting too deep (through the frame) nor too shallow (and leaving the metal well attached). If the metal didn't separate, get under the metal edge with your chisel and give it a couple of smacks with the hammer. Eventually, the floor and rail will separate. Now do that about 120 times. Per side. I spent about 4 hours per side doing this, so be prepared. Now, I do things slower than lots of people, so maybe you'll be a lot faster.

As you remove flooring, the remnant will start to flop around. On my first (right/passenger) side, I just crumpled the metal out of my way. While this worked, I found that by cutting strips in straight sections (using tin snips) was more effective. And, ff you set them aside with the larger sections of floor you cut out, you can re-create the shape of the floor later.

Clean It Up

Once all of the spot-welded in bits of floor have been removed from the rails, you're ready to clean up. First, look at what you've done. There is a pile of twisted sheet metal lying on the ground next to your car. The rails have some holes drilled through (I know mine sure did). The rails have like 100 little circles of flooring still attached, there's some rusty spots, some paint, and probably some seam sealer. All of that needs to be taken down to bare metal for welding. Grab your grinder, put in a good grinding wheel and get after it. To me, this was the most satisfying part of the process to this point: Simply grinding away the ugly and leaving a nice clean shiny rail. Once the weld points are nice and clean, I switched over to a wire wheel and removed all of the surface rust I could find in the foot well, along the transmission tunnel and the rear, effectively grinding away all of the rust in the seating tub.

Since I was not going to be working on the project for a while, I shot the cleaned up space (including the rails) with primer and some orange Rustoleum so I wouldn't have new rust appear while I was away. This meant I got to grind that paint off later, but if you're not going to jump right into welding, I'd encourage you to consider the same.

MGB - floor pans (Part 1)

Today's post is the first of a series dedicated to the removal and replacement of the floor pans in my MGB. This process would be the same for any car whose floors are not a critical part of the structure. I believe most cars fit that description, but I'm sure there are some unibody cars out there which have particular demands on the floors requiring a little more expertise. On that note, let's be very clear: I have zero prior welding experience. Nada. Zip. I've tried to play with a stick welder and was unable to strike a spark without getting the stick stuck to the target material. After a few hours of that frustration, I gave up, put the welder under my workbench and moved on. Until now.

The Patient

I have posted quite a bit about the journey with this little British car since I acquired it late last Summer. After a spirited drive home with no seatbelts, no brake lights and little understanding of how it operated, I've made many improvements:
  • brakes (link)

  • rebuilt the front suspension (link 1, 2, 3, 4) including front wheel bearings, etc
  • new seat belts, rear suspension rebound straps, fixed the brake lights (no links)
While working on the front suspension, I had a volunteer in K2 ask if he could help out. I wasn't in a spot where unskilled hands were really a help, so I asked him to start removing the interior. The carpets smelled bad and were pretty worn, so I'd intended on at least getting the smelly stuff out and putting in a temporary solution until I had the cash to do the interior well. That is where this story begins.

Discoveries

With a 1/2" spanner and a small ratchet, K2 was able to remove the 4 bolts which hold in the passenger seat and pop them into a ziplock baggie. We pulled the seat, and set it on the floor. I left K2 to the carpet and I returned to the suspension. K2 did a great job pulling the carpet free from the floor, and the transmission tunnel. The floor looked fair, with surface rust, but half of it was covered by the original sound deadener. We split the task of hammering that out with a chisel so we could evaluate what lay beneath. There were some rusty spots as you can see in the upper picture, but only pin-holes through.
Prognosis: fair, but will require some work to have them sealed up. Replacement suggested.

With the limited space in the garage, K2 had to perform some gymnastics to get after the bolts holding the driver seat in, but once removed, he made quick work of the carpet and we cleared the sound deadener much faster as well. Unfortunately, as "okay-ish" as the passenger floor was, the driver floor was pretty bad. There were multiple small holes and the sound deadener came out so easily because of the heavy rust underneath it. Upon further examination, the floor around one of the nuts for the seat had cracks in it.
Prognosis: This floor was toast. Replacement required.

Decision made: we'll replace both pans, one at a time, and hopefully have the MG road-able before the next rainy season starts.

Pans

When it comes to the floor, there are OEM and aftermarket floor pans. The OEM cost about twice as much, but they have all of the little things that make them easier to work with. They have the nuts for the seat-bolts already installed, and the reinforcements to the floor around them. There are various little threaded studs on the underside that are on the OEM pans. Last, of course, they are heavy British steel. The aftermarket pans do not have most of the fasteners attached, are made with thinner (not British) steel and they reportedly have an extra lip around the edge that needs to be cut off. Based on the pictures, it looks like the aftermarket pans also lack the drains. neat. I chose the OEM pans, and ordered a set through my local MG specialty shop: British Auto Works in North Plains.

Weld or Glue

There is a whole religious war about using a structural glue to attach floors, or other "non-structural" panels. The glue argument goes "modern cars are glued together, and the new glues are far better than anything they had back then so the manufacturers would have used them if they'd had them". Sounds reasonable. The weld counter-argument goes "modern cars are CAD designed with things like cost of materials and time/effort factored into the engineering so the glue is part of the engineering work, the crash testing, etc so gluing anything that isn't purely cosmetic on a non-glue car is a bad idea". This also sounds reasonable. I decided that I'd err on the side of caution and learn how to MIG weld on these floors. I have always wanted to learn how and while floors may not be structural, my seat is bolted to it, so it feels a little more important than, say, a rear spoiler. With this in mind, I reached out to my wife's sister's boyfriend to borrow a welder, and some welding instruction. But, before we get too far down that path, we need to remove the old. We'll get to that next time.
