NewOld Kitchen progresses

Quick check-in post today on the state of the kitchen. Most of this work is being done by others while I work my 9-5 and then Boo and I clean up or move stuff around on the evenings and weekends. The construction has been moving at an incredible pace after so many months of seemingly slow-go. To be fair, I was only really getting after it on weekends versus a crew working multiple days. So, it's probably not fair to me to compare. On the personal side, my band's EP (find detail here) released on Groundhog's Day (2-Feb) and my sister came to visit for the following week. 

Where Were We

Once the floors were finished, we could get moving forward on the kitchen. Consider, we have been living without a kitchen for about a year. Instead of a kitchen, it has been a version of an efficiency apartment where we have a fridge, but only a crockpot, a single burner hot plate, a microwave and a hot pot for making food. I suspect most folks, at least Americans, would have lived on take-out food. Had this project only lasted a few weeks, we might have gone that route. Into our 12th month like this, however, yeah, we could not afford that. After the plumbing work I described last time was completed, our electrical rough-in was done by our friend Gary.

Electrical Started
For electrical, we simply focused on the "sink wall", making sure we had juice where we needed it for the dishwasher and disposal, as well as some over-counter outlets. Last, he ran a line for task lighting over the sink. Since that initial work, he returned to run the 220V for the wall oven and the 110V for the fridge. He will return to run lines for the stove and some additional outlets.

With the electric on the "sink wall" done, Ray, our general contractor was able to get the drywall repairs completed. This included some of the rough bits around the new rear door, the holes for the old furnace location, the false beam where I removed that wall and everywhere else in the main kitchen space. Once drywalled, mudded and sanded, they primed and then painted. Once dry, the "sink wall" cabinet was cut down to fit the dishwasher, and both were set in place. They continued by installing the pantry cabinet and fridge, and then the cooktop peninsula. The cooktop peninsula, similar to the sink wall cabinet, was cut down to fit our space. Again, most folks design and buy cabinets to fit the space. We bought and are customizing. Considering the cost of new cabinetry, both in terms of dollars and environmental impact, this path is far less expensive on both counts.

So we could get a sense of the workability of the space, Ray cut down some 3/4" plywood for countertops and pin-nailed them into place. The cabinets along the once-furnace-wall have not been cut down and installed yet but already it feels like there is considerable space to work in. We have not had a kitchen in a while, so it is more pronounced for us, but visitors have made similar observations: for what looked like a really small space from outside, it is looking like it will be very functional with lots of counter space. Boo and I have been calling it the TARDIS-effect. Dr. Who fans unite.

For the water rough-in, the plumber did everything he could that did not require a permit. From that point forward, the work is either mine to complete, or I need to get permits and farm it out. Boo and I decided to split the difference: I do the work, but have the gas plumbing inspected by the gas company. Fortunately, the water is quite simple these days: shut off the main, release the pressure (dumping water down the drain) and do the work. In terms of the work, there are shark-bite valves that are no-solder connections. I simply cut off the closed nipple on the end of the pipe and attached the shark-bite around the pipe. It really is that simple. Once the valves were on, we could re-pressurize the system and check for leaks. Seriously, it was that easy; I have no idea why that part of the plumbing needs a permit while the pipes in the walls don't. 

For the gas line, we ran 3/4" pipe from the "T" near the furnace over to the peninsula in the crawlspace, but did not connect it. Instead, where the union will be, we capped it off. At the peninsula, we necked down the 3/4" pipe to 1/2" per standard to pass through the floor. Above the floor, we added a pressure gauge. All of the joints were coated with pipe-dope, of course. We applied air-pressure into the pipe run (from cap near the "T" to the pressure gauge) to 15 psi to verify there were no leaks. As of the publishing of this post, the pressure is still holding at 15 psi. We did all this so we could document it with pictures for the gas company inspector. We do not have the inspection scheduled yet, but after 5 days of holding 15psi, I think we have demonstrated we are good. I expect to finish the gas line next weekend.

what's next
That's as far as we've gotten in the last couple of weeks. It has been a whirlwind of activity, though. Next up will be the construction of a cabinet to hold the wall oven, installing the oven into that and then installing the cabinets along that wall. We have not made any decisions about upper cabinets in the main work area. At this point, however, we are considering leaving the walls without upper cabinets nor open shelving. We have a cabinet we call "the Archie" that we expect to install next to the oven cabinet (on the all in the picture on the right, here). It is possible that it will be the only upper cabinet. Again, we'll see how it evolves.

Hapy cube-inet

Taking a leave from the sports car (280ZX and MGB) projects, today's post covers a little side thing I've been clowning for Hapy the Wonderbus. It's not quite a cabinet, it's more than just a cube... it's a cube-inet.

I guess this all started when I put the middle row Vanagon seat into the middle of Hapy's floor (See Vanagon Seat Install). I couldn't fit the bench seat with the sink/stove unit that came with the '79 Westy interior installed. The unit jutted out 3 inches too deep into the bus interior. In retrospect, the sink/stove unit never really got used. I hadn't installed the propane tank because the '72 bus comes with an under-panel below the sliding door that I would have had to cut out/off. I have read that that under panel and it's partner panel on the other side (behind driver where a slider would be on that side of the bus) were added for more rigidity. Since this was the first year of the pancake engine, and the non-removable rear valence, this was probably a case of over-engineering. Still, I didn't remove the panels, I didn't install the propane, and I didn't use the sink/stove. I didn't even hook-up the external water source. I sold off the kitchen unit to a local bus guy a couple of years later. I hope it is being put to good use.

Regardless of all that backstory, once the kitchen was removed, it left a dead spot inside the bus. Over the next few years, the dead spot has been a great place to put coolers or milk crates full of gear. When we weren't travelling (read: full of gear), though, it looked pretty bad. The pile of gear didn't look all that great either, but I'm not so concerned about aesthetics, if you hadn't noticed.

The thought occurred: what if we build something that could fit in the dead spot that was the same height/depth as the fridge storage thing. Remember how I pulled the guts out of the refer to make it a storage cabinet? (See From Fridge to Storage if you're curious.) Our thought was that we could have one relatively flat surface running the whole length from the tail gate to the back of the driver seat. If done right, it could serve as a spot for a passenger to put a drink or a book while traveling, serve as visually blocked storage and then get removed so we have another surface in the camping/parking lot. Then, let's take that concept up another level. What if the thing we built could also stand up tall with something like a counter-top that was still the whole width from fridge to driver seat, but around counter height?

The next level sounded too hard at first, and probably sounds confusing to you. The picture below helps, but I didn't have anything like that as a guide. So, I focused on the dimensions and landed on building a hollow box out of 1" x 1" square balusters. This ended up being a pretty brilliant decision in my humble opinion. The design literally allows us to keep "out of the box" that hard sides would have created for us in how we can use it. Without sides, we can stuff things inside when its in the bus, or use it in much broader ways when we're set up for camping. Again, the pictures below will help.

For a top, we had an old dresser that was completely falling apart. It was pretty cheap when it was built 40 years ago, but because it was so old, it wasn't made of glue-board; it was a combination of solid wood and the plywood of the time. One of the side panels wasn't too beat up, and only had bad splits along one edge. Once I measured down what I needed, I could cut off most of the damage and all that's left is a distressed looking counter-top.

As I said, I started with 1" x 1" balusters. Why? I had a pile of them lying around from an old guinea pig hutch we had torn down last spring. A cube has 12 legs, 4 each for length, width and depth. There are 24 90* angles that join these 12 legs, and for that I used 1" angles from Home Despot. That's a lot of drilling and screwing (4 screws per angle * 24 angles = 96). In the end, the box isn't perfectly square, but for an initial concept it worked out very well.

I took the side of the dresser and cut it down to fit flush against the back and sides with a slight overhang over the front. Since it was a side of a dresser, it had wood slats along the inside to keep the tongue-and-grove plywood together. I cut these down so they fit between the legs regardless of the orientation of the box. These create tension, a friction that allows the top to snug-in. I hadn't expected that. After some test fitting and some trimming down, we have a hollow cube with a removable top that can stand tall for a counter or short for a bench or drink table.

Boo and I tested it for weight and both of us could fit, sitting side-by-side without the cube wavering at all. Quite the contrary, we tried to get it to wiggle while sitting on it and it wouldn't. Since the top isn't secured with fasteners, we won't be trying that with the "tall" version.

Hapy is in storage for the winter, so I haven't yet had the pleasure of setting the cube-inet into the dead spot to confirm it fits as well as I expect it to. That expectation? I think that it will sit snug against the fridge and driver seat partition and flush with the inside edge of the fridge, but there will be a gap along the outer wall because the bus isn't square. Fortunately, I don't care about that gap. Maybe a subsequent version will have a slightly deeper counter top that will cover the gap. I should probably test fit before I start planning the next thing... Anyway, if the rest isn't perfect, I'm out around $20 for the 90* angles I had to buy. Otherwise, the materials were free from the scrap pile. I love projects like that.

Think, then Do

Quick post. I cleaned the garage and started exposing the interior of the bus. Today goes through some of that.

I hadn't realized just how much think time I waste on some projects. Take cleaning the garage as an example. Usually, I'll just start at one end picking things up and putting them away until I'm either done or sick or doing it. Then, I'll sweep whatever I find and call it good. Net-net, its a crappy job of cleaning, but it looks better than before, so I'll call it clean. This takes a long time. I realized this past weekend why, I think. For each item I pick up, I have to think about where it goes or should go. I'll take it over to that spot, and then have to figure out whether there's room, etc. Lots of standing there thinking time. This weekend I tried a different approach: think once.

I went into my garage with no intention of starting anything cleaning-ish. I had my coffee in my hands and wool socks on my feet. I just surveyed. Sports equipment over there. Christmas decorations over there and there. Skateboards and snow equipment in little piles. And, of course, lots of bus parts. I took mental notes of what needed to go where and considered what-would-fit-where all at once.

Then Do
Like anything else, once a plan is set, just execute the plan. All this sounds simple and obvious, I'm sure, but I'd never gone after cleaning a garage that way. I had it organized in half the time. Following a quick sweep, I was able to shift focus onto the bus. First, there was the not-so-small matter of all the exterior parts. Since I'd planned for where all those parts were going to go, it took 15 minutes to empty the bus of stuff. Then, I simply removed the rest of the interior of the bus.

I started with the wall panel. It popped off with light tugging with my fingers. Choosing to use standard fasteners rather than bolts pays off in the removal step here. Once the MDF is covered with thin foam and vinyl, it will appear as an even better decision.
The Vanagon middle sliding bench that I installed a couple of years ago is held in place with 4 13mm bolts. Remove them and the seat easily slides out. So I don't lose the bolts, I fingered them back into their original holes.
I discovered that the refer cabinet that I converted into a storage cabinet (see: From Fridge to Storage) is not actually held down. Neat. The cabinet pulled out very easily (obviously), but I'll have to consider how to actually mount it to the bus. There is a bolt that should pass between it and the rock'n'roll bed that is missing. That's a start, but it will need something else at one end or the other... or both.
Next is the rock'n'roll bed. It is held to the bus with 4 different fasteners. Two are obvious: they are the 2 Phillips head bolts holding the upper back to the section on top of the fuel tank. One the right side (facing forward), under the seat there are 2 small (8mm) nuts which hold the folding bracket to the right wheel well. Last, there is a 13mm bolt under the front-center of the seat, bolting the floor of the seat to the floor of the bus.
Last, I removed some of the thin sections of the wood floor that is used to keep the floor level. I chose not to remove everything just yet. I left the middle seat rails, the rock'n'roll bed and some of the wood in place at this point. I'm not sure if I need to paint the steel floor, but I'd like to at least inspect it for rust. Frankly, if I'm going that far, I might as well fill any little holes and paint it too.

Rear Window
Great movie, not a good seal. I replaced the rear (as in the window pointing to the rear) window seal a few years ago with a BusDepot seal. Usually their seals are pretty good, but this one separated at the upper right corner a while ago. I should have replaced it when that happened, but there's lots of shoulda's out there. Anyway, I had rust under the old seal, but when I cut this seal off, there was water under it. Since the bus has been in the garage for quite some time, that water was quite alarming. Once I had the seal off and the window out (don't forget to unplug the defroster wires from your window before you start cutting your seal), I could see some new rust. Drat. More to fix. I'll just add that to the list of rust repairs I need to make before I paint anything. That list isn't too bad, but it is growing...

That's it for today. One last thing: I taped a piece of paper to the side of the bus for me to write down any parts that I need to replace. The list is too long for just having a pile of "replace these" parts. When many of the parts are seals that I need to cut off, there's nothing to throw into the pile that I could reference anyway. This week, when there's time, I'll be repairing small holes in the interior and getting the rock'n'roll bed and wood floor out so I can make steel floor decisions.

Another Brick in the Wall

In my last post, I described simply getting a new battery.  Its funny how something so small can create cascading issues.  I continue to wrestle with the electrical demon I unleashed, but on Saturday I did a little job on the interior getting a new interior skin on an otherwise really ugly wall.  I'll go over that today.

I readily admit Hapy is a frankenbus.  He runs a 1972 shell with a '72 Riviera top, '74 front seats, some bits of a '79 Westy camping interior, an '85 vanagon middle bench and a '98 New Beetle TDI engine.  3 years ago (See: From Fridge to Storage), I removed the fridge guts from the fridge cabinet because those old Dometic fridge's weren't very powerful nor useful.  The cooling element sits right in the middle of the opening, so you can only put small things in anyway, and I really prefer the portability and size of a basic cooler.  The empty cabinet provides some nice storage.

Last Fall, I removed and sold off the little kitchen to another fellow bus lover because I couldn't fit the kitchen and the middle bench seat (See: Vanagon Seat Install).  That left a very ugly interior between the old fridge cabinet and the backside of the driver's seat.  Since I'd already constructed door cards for the front cab doors, I figured "how hard could it be?"  Turns out, the answer is "easy!".

After measuring the space I wanted to have covered, and adding a 1/2" lip to fit behind the old fridge cabinet, cutting a card for the ugly wall was easier than the door cards.  Why?  This card has straight edges and 90* corners.  Part of the measuring took into account the fact that I install and remove the rear closet on the driver's side.  In Winter, especially, that cabinet is out, and the ski-rack sits there.  I cut the card so that it stops at the end of the fridge cabinet with an expectation to have a removable card to put in when the closet is out.  I'll do that later.

I figured out a few tricks with my tools along the way.  I have a right-angle, but to make sure I measured a consistent number of inches out as I created a line parallel to the edge, I put a spot of tape at the right length.  Then, I just needed to mark at the tape edge, slide the right-angle and repeat.  Then, it was a simple matter of aligning the dots with a straight-edge.  This removed the possibility of mis-measuring one or more of the dots.  Also, I used clamps and the steel straight-edge to set a fence against which I ran the Dremel-router so I got a nice straight cut.

The interior wall has all kinds of holes in it.  Some were put in by the factory for the original card.  Westfalia added some for the 1972 camper interior.  All thos holes made the interior look even worse.  Like the holes in the doors, the original card holes were a touch too small, so I opened them up with the steel-bit I used before.  I test-set the card, and eye-balled where the holes needed to be drilled in the card.  I actually guessed too good for a number of them, landing the card-hole right on top of the bus wall-hole.  This makes mounting the card challenging.  The clips have a small offset, so it's best if the holes are too.  Still, the resulting card looks fantastic.


I still need to address the old kitchen vent hole, as it doesn't have a corresponding hole in the wall card, nor anything blocking it up.  That should be relatively straightforward to solve.  I have the very rear end still needing a card too.  Well, there's always something.  That's the beauty of having the bus in this condition.  I can drive him every day and still enjoy working on him any weekend.  As always, thanks for following along...
